The specic C-Track Festoon components needed for overhead crane systems depend upon how the system is to be mounted. On the next page
are four typical arrangements. For each versions, you will need to determine the types and lengths of cable using the formula track length + 10%,
plus hook-up lengths. You will also need to choose the type of control trolley you want - Junction Box or Quick-Disconnect - and whether to use a
push button pendant or radio remote control to operate the crane. For information about these components, see catalogs CAT1002 and CAT1003.
To assist in the information gathering process, see Specication Data Form on Pgs. 6-7.

The Heavy Duty Square Bar system is similar to the standard system, but with a 1.50 square bar. Curved festoon systems may be required for
electrication and/or control of curved monorails and machines that travel in a circular motion. Also, some systems may require more storage
space than available. Additional storage space may also be gained by curving the festoon track 90
O
to the crane rail. Consult Factory for details on
curved systems and other solutions for your festoon application.

Quick Disconnect Pin Connectors
Given the abuse that Push Button Pendants receive in most industrial
environments, eventually they will need to be replaced. If your pendant
goes down unexpectedly, it could cause equipment downtime, extra
expense to wire in a new pendant, and increased injury risks to mainte-
nance personnel.
Conductix-Wampfler has the solution to reduce all of these concerns -
The Quick Disconnect Pin Connector.
Pendants wired with Quick Disconnect Pin Connectors can be replaced
in as little as 5 to 10 minutes, versus two hours with a hard-wired
pendant. A positive latch mechanism keeps the connector plugged in
until youre ready to disconnect the pendant.
You can use Quick Disconnects with radio controls as well. Then you
can switch from radio control to a standard pendant quickly and easily.
Contact Conductix-Wamper for more information about the possible
uses for the Quick Disconnect.
The quick-disconnect connectors are
available in 16 and 24 pin versions.
Note that Conductix-Wampfler offers many styles of pin connectors and junction box
configurations to suit your individual needs - Contact our Sales Department.

Heavy Duty I-Beam Ordering Steps
There are five basic steps required to layout a Heavy Duty festoon system. Specific information regarding each step can be found on the
accompanying pages.
Conductix-Wamper Festoon System on a Container Crane Close-up shot of the same crane.
Step I: Application Information All pertinent facts regarding the crane, its electrical requirements and duties,
are required to properly size the festoon system. You can use the specification checklist on Pgs. 6-7 to collect and
communicate this information.
Step II: Cable Selection and Arrangement In order to satisfy the electrical requirements of the crane, the number,
the size of conductors and the type of cable must be determined. Once determined, they must then be arranged in an
order that is suitable for the constant work (flexing) required during operation.
Step III: Trolley Selection Method to determine a suitable trolley carrier that will not only protect the electrical cables, but
also meet the physical demands of the application.
Trolley selection is based on the minimum bend diameter of the cable to be festooned. Minimum allowable cable
saddle diameter is 10 times the outer diameter of the largest cable in the cable package. After determining cable
saddle diameter, a saddle width must be specified by determining the maximum width of the cable package.
Step IV: System Calculations Required to determine the length of cables and the number of trolleys required to meet
the application requirements.
Step V: System Accessories Items that may be required in order to enhance the performance of the festoon system.

Conductix-Wampfler festoon systems provide electrical power and control signals from a fixed source to a
moving consumer. This is accomplished by placing the electrical cables on supports (trolleys) which are free to move as the
host machine moves. The Heavy-Duty Festoon system is designed to provide the utmost protection and care for the electric
cables which are the lifeblood of the system. This protection equates to longer cable life, lower maintenance costs, and
lower overall operating expenses.

Arranging the Cable Package
BEST
POOR
BEST

Arranging Round Cables
1) Minimize the variations in cable diameters as much as possible. Large
variations in cable diameters make adequate clamping difficult and might
cause the system to operate in an unstable manner - See diagrams at the
right.
2) If cables are different diameters, they should be arranged in this order:
a) Place the two largest cables in the outermost positions of the support
saddle. These are marked with an X on the second BEST drawing.
b) Arrange the remaining cables between these two cables, taking care to
place the heaviest cables (marked Z) near the center-line of the trolley
and the lighter cables to either side of those - See diagrams at the right.
Distribute the cable load evenly so the saddles are balanced. This will
make the system run smoothly and increase wheel bearing life.

Arranging Flat & Round Cables:
Place the large round cables at the outermost positions of the cable saddle.
Arrange the flat cables between the round cables. Distribute the weight
evenly on all saddles and use Round Cable Organizers - See Pg. 64.
Step 1 Systems Requirements
Review your system requirements and start collecting data on the Specification Data Sheets, Pgs. 6-7.
Step 2 Cable Selection & Arrangement
Choose the size, type, and number of conductors for each cable you need to manage. Either flat cables, or round cables, or a
combination of the two can be selected. It is generally best to use either all round or all flat for a system. However, depending on
the application and the actual combination, equipment can be selected to accommodate both types. Be careful when selecting round
cables. Some cables are not suited for the constant flexing that a festoon system required. Finely stranded round cables work best, as
they have the flexibility required to meet the demands of the system. The next step is to prepare a sketch on paper of how the cables
are to be arranged on the support saddles. Below are some general guidelines to follow when laying out the cable arrangement.
Arranging Flat Cables
1) Arrange cables so that ones with the largest conductor sizes are on the
top of the stack - See diagram at the right. This provides a larger bending
radius and improves heat dissipation. The top cable absorbs the most pulling
force during operation, so having cables with the larger conductors on top
better handles this force.
2) Arrange cables so that ones with the largest conductor sizes are on the
top of the stack - See diagram at the right. This provides a larger bending
radius and improves heat dissipation. The top cable absorbs the most pulling
force during operation, so having cables with the larger conductors on top
better handles this force.
3) Cables should be arranged so that at least 50% of the cable surfaces are
under clamp pressure - See diagram at the right
47
Visit www.conductix.com for the most current information.
Trolley Selection and Running Gear Style
Step 3 Trolley Selection
Select the correct trolleys by selecting the proper trolly body size, choosing the proper style of running gear, and determining the proper
main roller size.
Trolley Body Size
Determine the body size based on the cable arrangement prepared in Step 2. The trolley body is based primarily on the
diameter of the support saddle. Saddles provide support for the full 180 loops of cable which are draped over them. This
eliminates the stress on the cable at the saddle edges where the cable starts to hang vertically. The rules for proper saddle
diameter selection are:
For Flat Cables:
Cable thickness up to .316: Saddle diameter > 6.3 times the cable thickness
Cable thickness up to .500: Saddle diameter > 8.0 times the cable thickness
Cable thickness over .500: Saddle diameter > 10.0 times the cable thickness
For Round Cables:
Saddle diameter > 10 times the largest cable diameter
For dimensional information for trolleys, tow trolleys, etc., see Pgs. 51-53.
Running Gear Style
Select the correct style of running gear based on your application. See Pgs. 56-59. The following are the recommended
guidelines:

Step 3 Main Roller Guide Selection
Proper main roller size is based on the average operating speed of the festoon system, the running time per day, and the load per trolley.
Standard rollers are made of hardened steel, however rollers with polyurethane tires are available when quieter operation is required and
when wear on the running beam must be minimized.
Use the charts below to determine the proper diameter of the main rollers:
Determine whether you want standard hardened steel rollers or rollers with polyurethane tires; then go to the appropriate table
below
Determine system operating speed and find the appropriate speed range in the far left column
Move along the operating speed row to right and over to the column displaying appropriate average running time per day
Follow that column down to line displaying the maximum load per trolley
Approximate Load per Trolley = [Loop Depth (ft) x 2] x Cable Package Weight in lb/ft
Follow row to left to determine main roller diameter

450 Series Bumper Extensions
Some multi-tier trolley congurations require bumper extensions to
ensure cables on adjacent trolleys do not come into hard contact
with one another during operation. The Conductix-Wamper Bumper
Extension Kit may be mounted vertically or horizontally to add clearance
for cables.
Each kit consists of one bumper extension and mounting hardware. Order
one kit per trolley and one additional kit for the tow trolley or tow clamp.
The chart below shows some multi-tier trolley scenarios that either do
not need or might require bumper extensions. The nal determination
should be made by the factory.

Round Cable Organizers and Separators
Round Cable Organizers
Cable Separators
Recommended for systems in order to prevent the cables within
the loops from becoming tangled or caught during operation.
Depending on the application, either one or two per loop may be
required. Consult factory for further information.
Organizers have zinc-plated steel clamps and stainless steel
rods and hardware
Cable Separators are plastic plates used with the round cable organizers
listed above.
If the sum of the diameters of two adjacent cables within the loop is equal
to or less than the dimension W, a cable separator must be installed to
prevent cables from becoming tangled within the loop.
