TYPE OF SYSTEM

An Allen Bradley 1747-L551 SLC 5/05 PLC system and a 10 HMI/MMI interface (Color
Touch screen) which will perform configuring, monitoring and displaying of Shutdowns,
Pressures and Temperatures. The compressor package consist of an Ariel JGC4-2
compressor driven by a Caterpillar G3612TALE natural gas powered engine. Panel is
powered by user-supplied 24VDC.

GENERAL VALVE OPERATION


2.1

All valves associated with project US-106796-01 & 02 are single-acting, spring return valves
controlled though the local PLC control panel utilizing switch status feedback monitoring.

2.2

When the control sequence commands a valve to activate, the control output(s) will be
operated and the valve open or close fail timer will start to time. If the correct limit switch
status is not achieved before the fail timer times out, the unit will be shutdown on the valve
open or close failure.

2.3

When the control sequence commands a valve to de-activate, the control output(s) will be
operated and the valve open or close fail timer will start to time. If the correct limit switch
status is not achieved before the fail timer times out, the unit will be shutdown on the valve
open or close failure.

MANUAL VALVE OPERATION MODE


3.1

There are two valve operation modes, AUTO and MANUAL, which can be selected via the
HMI/MMI Interface (Manual Valve Operation Screen).

3.2

In AUTO mode, the valve will be controlled by the auto sequence as defined in the document.

3.3

In MANUAL mode, the valve will be controlled (Open and Close) via the HMI/MMI Interface
(Manual Valve Operation Screen).

3.4

The MANUAL mode will only be available when the unit is Ready to Start or Unit
Shutdown. Once in MANUAL mode, the unit start option will be locked out and the HMI/MMI
Interface will display UNIT LOCKED OUT.

3.5

When the AUTO mode is re-selected, all valves will return to the position dictated by the auto
sequence as defined in the document (ready to start state or unit shutdown state).

POWER UP
4.1

When the Power ON/OFF switch is turned to the ON position, the PLC will power up.
The PLC will scan all inputs/outputs and the local Fault Indicator will be energized if
any Shutdowns/Alarms exist. After the operator has cleared all shutdown conditions
and selects reset from the Local Reset/Alarm Acknowledge switch, the HMI/MMI
interface will display READY TO START and the outputs will be driven to the
following states:

Unit Alarm Remote Indication = Energized


Unit Shutdown Remote Indication = Energized
Initiate Start to CAT Panel = De-Energized
Unit ESD to CAT Panel = Energized

Note: After an initial power up the Blowdown Valve will be De-Energized (Valve Open),
which will require a unit purge and pressurization sequence.
From a prior normal stop or shutdown a unit depressurization timer will begin to time. If
the timer expires before a unit start has been initiated the Blowdown Valve output will
De-Energize, opening the valve and requiring a unit purge and pressurization
sequence.

READY TO START
5.1

Once the unit start is initiated, from the Local Start pushbutton input, the PLC will evaluate the
unit pressurization parameters to determine if a Unit Purge and Pressurization sequence will
be required prior to initiating the Engine Start sequence.

5.2

If Suction pressure is greater than the Purge Pressurized setpoint and is less than the
Blowdown Pressurized setpoint, the Unit Purge and Pressurization sequence will be skipped
and the PLC will advance to the Engine Start Sequence.

5.3

If Suction pressure is greater than the Blowdown Pressurized setpoint, the Blowdown Valve
output will De-Energize to open the Blowdown valve until unit pressure is less than or equal to
the Blowdown Pressurized setpoint. Once Suction pressure is within an acceptable range for
startup operation, the Blowdown Valve output will Energize to close the Blowdown Valve. The
Unit Purge and Pressurization sequence will be skipped and the PLC will advance to the
Engine Start sequence.

5.4

If suction pressure is less than the Purge Pressurized setpoint, the PLC will consider the
system to be blown down and will initiate the Unit Purge and Pressurization sequence.

UNIT PURGE
6.1

Once the PLC determines that the unit needs purged, the following sequence will be initiated.

6.2

If the Suction Valve has been chosen by the operator as part of the operating parameters
prior to initiating a startup command, then the Purge Valve will be utilized in the Unit Purge
sequence. Otherwise, if no operating parameters have been chosen the PLC will default to
the Purge Valve to initiate the Unit Purge sequence.

6.3

The Purge Valve output will Energize to open the Purge Valve and the Bypass Valve output
will Energize to close the Bypass Valve. The Compressor Purge Duration timer will start and
the HMI/MMI interface will display PURGING COMPRESSOR (### SEC/REM).

6.4

Once the Compressor Purge Duration timer has expired, the Bypass Valve output will DeEnergize to open the Bypass valve. The Bypass Line Purge Duration timer will start to time
and the HMI/MMI interface will display PURGING BYPASS LINE (### SEC/REM).

6.5

When the Bypass Line Purge Duration timer has expired, the Blowdown Valve output will
Energize to close the valve. Once the Blowdown Valve is confirmed closed via the limit
switch feedback status, the PLC will advance to the Unit Pressurization sequence.

UNIT PRESSURIZATION
7.1

Suction pressure will be monitored and the Unit Pressurization Timeout Failure Timer will start
to time. The HMI/MMI interface will display CHECKING SUCTION PRESSURE > UNIT
PRESSURIZATION SP / SHUTDOWN IN (### SEC/REM). If Suction pressure is not greater
than or equal to the Unit Purge Pressurized setpoint before the Unit Pressurization Timeout
Failure Timer expires, the unit will shutdown on Unit Pressurization Timeout Failure.

7.2

Once Suction pressure reaches the Unit Purge Pressurized setpoint the Purge Valve output
will De-Energize to close the valve.

7.3

Once the Purge Valve is confirmed closed via the limit switch feedback status and the Unit
Purge pressure is within the acceptable startup range, the PLC will initiate the Engine Start
sequence to start the engine.

ENGINE START
8.1

The PLC will enerize the Prelube Pump Control Relay which starts the compressor prelube
pump. The Prelube Permissive Failure Timer will start to time and the HMI/MMI interface will
display PRELUBE PERMISSIVE REQUIRED / SHUTDOWN IN (### SEC/REM). The PLC
will also generate an Engine Lube Output Active signal to start the engine prelube pump.

8.2

The unit will remain in PRELUBE PERMISSIVE REQUIRED state until either the
compressor lube oil pressure rises above the prelube permissive setpoints or the Prelube
Permissive Failure Timer expires. If the timer expires and the compressor lube oil pressure is
still below the prelube permissive setpoint, the unit will shutdown on compressor prelube
permissive failure.

8.3

When the compressor prelube permissive pressure setpoint is met, the unit will immediately
advance to the Prelube Duration state and the HMI/MMI interface will display PRELUBE
DURATION TIMING (### SEC/REM). The Prelube Duration Timer will start to time and
when the timer expires, the compressor prelube requirements will be satisfied.

8.4

If the compressor lube oil pressure drops below the prelube permissive setpoint at any time
while the Prelube Duration Timer is timing, the unit will shutdown on Compressor Prelube
Permissive Failure.

8.5

Once the compressor prelube is satisfied the PLC controller will Energize the Initiate Start to
CAT Panel output to start the Engine (controlled by the CAT panel). If the engine oil pressure
permissive is satisfied, the ADEM III controller will initiate an Engine Start command. If
sufficient oil pressure is not met, the ADEM III controller will initiate a CAT PANEL
SHUTDOWN on loss of oil pressure.

8.6

The Engine start timeout timer will start to time and the engine speed will be monitored via a
magnetic pickup located on the engine flywheel. Engine flywheel teeth pulses are converted
to a 4-20ma signal sent to the PLC. The result is engine RPM.

8.7

If the Engine start timer expires before the engine speed (RPM) is greater than the Engine
running RPM setpoint, the unit will be shutdown on Engine Failed to Start.

8.8

Once the unit is running, the Class B1 and B2 lockout timers and the Engine Warm-up timer
will begin to time. The Unit runtime hours will start to accumulate and the Unit Running
Remote Indication output will be Energized.

8.9

The PLC will stop the engine and compressor lube pumps.

8.10

When the Class B1 Lockout delay timer expires, all class B1 shutdowns and alarms become
activated. When the Class B2 Lockout delay timer expires, all class B2 shutdowns and alarms
become activated.

The HMI/MMI interface will display UNIT RUNNING WARMUP and the Engine Speed
analog output will be set to the minimum engine running RPM setpoint.

UNIT RUNNING READY TO LOAD


9.1

The Engine Oil and Engine Jacket Water temperatures will be monitored by the PLC controller
during warmup via CAT COMMUNICATIONS. If a communications failure occurs, all
HMI/MMI display data derived from the CAT COMMUNICATIONS will be replaced with CAT
COMM FAIL.

9.2

Once the Engine Oil Temperature is greater than the Engine Oil Temperature Load
Permissive setpoint and the Engine Jacket Water Temperature is greater than the Engine
Jacket Water Temperature Load Permissive setpoint the warmup will be complete and load
permissive achieved. If a CAT COMM FAIL occurs, the Engine Oil Temperature and Engine
Jacket Water Temperature Load Permissive Setpoints will be ignored and the Control
Sequence will advance to the Ready to Load state.

9.3

Once the Load Permissives are achieved the HMI/MMI interface will display UNIT RUNNING
READY TO LOAD. The system will monitor the load parameter requirements to determine
if the unit is prepared to be loaded.

UNIT RUNNING - UNIT LOAD


10.1

Once the operator has input all the unit operating parameters and activated the Load button
on the HMI/MMI, the state of the Load Selected status will be examined. If all load parameters
have been satisfied, the Engine Speed Output will ramp to the Minimum Loading Speed
Setpoint.

10.2

The assigned Discharge Valve output will Energize to open the Discharge Valve. The Purge
Valve output will Energize to allow unit suction pressure to increase and the Suction Valve
Differential Pressure discrete input will be monitored to determine suitable pressure has been
achieved within the unit. Once suction pressure has increased sufficiently and the suction
valve differential pressure switch has been activated, the Suction Valve output will Energize
to open the Suction Valve and the associated purge valve output will De-Energize to close the
Purge Valve.

10.3

Once the Suction Valve is confirmed open and the Purge Valve is confirmed closed via the
limit switch feedback status, the engine speed will begin to increase to the operator assigned
Minimum Loading Speed setpoint. When the Actual Engine Speed is within +/- 5% of the
target speed the unit will advance to the Load Control Enabled sequence and the HMI/MMI
interface will display UNIT RUNNING LOAD CONTROL ENABLED.

UNIT RUNNING LOAD CONTROL ENABLED


11.1

GENERAL
11.1.1 Once the unit has entered the UNIT RUNNING LOAD CONTROL ENABLED
state the Bypass Valve output will Energize to close the Bypass valve.
11.1.2 When the Bypass Valve is confirmed closed, the Recycle Valve Output will begin to
decrease to close the Recycle Valve, allowing for full load control of the unit.

11.2

RECYCLE VALVE SUCTION PRESSURE CONTROL


11.2.1 There will be two recycle valve control modes available AUTO and MANUAL. The
desired Mode is selected via the HMI/MMI.

11.2.2 The Recycle Valve Control output has manual control features accessible through the
local Mode selection switch (AUTO/MANUAL). The transfers between Auto and
Manual control are bumpless (from Auto to Manual the current output that is
controlled by the PID is copied to the Manual set point, from Manual to Auto the
current output that is controlled by the Manual set point is copied to the PID current
output and the actual PV is copied to the Auto set point).
11.2.3 In Manual Mode the Recycle Valve will be controlled with Manual target set point via
the HMI/MMI (the Auto PID is placed in manual). The recycle valve output will be
ramped to the manual set point.
11.2.4 In Auto Mode the Recycle Valve Control PID will be activated. The Suction Pressure
will be monitored and compared to the Target Suction Pressure set point.

12.0

When the actual Suction Pressure is less that the set point, the recycle valve will
be opened more (decrease current output).

When the actual Suction Pressure is greater that the set point, the recycle valve
will be closed more (increase current output).

TEST MODE
12.1

During RUNNING modes, the unit can be put in test mode by depressing the Local Start Test
Mode Touch button via the HMI/MMI Interface. Once in test mode, a Test Timer will be started
and all shutdowns identified as Class A, B, or C will be able to be tested without shutting down
the unit (unless otherwise specified). Some functions may be designated as Class ESD which
will not be locked out in the test mode.

12.2

The test mode will be ended if the test timer is expired (reaches zero) or the Stop Test Mode
Touch button via the HMI/MMI Interface is depressed. If more time is needed for testing, the
test timer can be reset by depressing the Local Start Test Mode Touch button via the
HMI/MMI Interface again.
Note: When system is in TEST mode, typically only ESD class shutdowns will cause an
actual Shutdown. All shutdowns of other classes will only be displayed, but will NOT cause an
actual system shutdown.

13.0

UNIT NORMAL STOP SEQUENCE


13.1

When the STOP command is initiated the Cooldown timer will start to time and the following
conditions will be provided.

Bypass Valve Close = De-Energized (Valve Open)


Engine Speed Reference = Ramp to Minimum Run Speed
Compressor Load Solenoids = De-Energized (Unloaded)
Recycle Valve = 4mA (Full Open)

13.2

The HMI/MMI interface will display NORMAL STOP COOLDOWN (### SEC/REM).

13.3

Once the Cooldown timer has expired the following conditions will be provided.

Engine Start Relay = De-Energized


Unit Alarm Remote Indication = Energized
Unit Shutdown Remote Indication = Energized
Initiate Start to CAT Panel = De-Energized
Unit ESD to CAT Panel = Energized

13.4

The HMI/MMI interface will display NORMAL STOP POSTLUBE (### SEC/REM).

13.5

Once the Postlube Duration timer expires the PLC will generate a Compressor and Engine
Lube Output De-Active signal to the facilitys Motor Control Center (MCC) to stop the lube
pumps and the HMI/MMI interface will display READY TO START and will await a new start
sequence.

13.6

If the Unit Depressurization timer expired before a unit startup command is initiated, an alarm
will be displayed on the HMI/MMI indicating that the Unit Depressurization Timer has expired.
The alarm will indicate to the operator that the unit is in a pressurized state.

UNIT SHUTDOWN / ESD SEQUENCE


14.1

If a shutdown occurs the following conditions will be provided.

14.2

The PLC will generate a Compressor and Engine Lube Output Active signal to start the
compressor postlube pump. The PLC controller will also generate an Engine Lube Output
Active signal to start the engine postlube pump.

14.3

The HMI/MMI interface will display UNIT SHUTDOWN POSTLUBE (### SEC/REM).

14.4

Once the Postlube Duration timer expires the PLC will generate a Compressor and Engine
Lube Output De-Active signal to the facilitys Motor Control Center (MCC) to stop the lube
pumps and the HMI/MMI interface will display UNIT SHUTDOWN.

14.5

If the Unit Depressurization timer expired before a unit startup command is initiated, an alarm
will be displayed on the HMI/MMI indicating that the Unit Depressurization Timer has expired.
The alarm will indicate to the operator that the unit is in a pressurized state.

After the shutdown has been cleared and reset performed by the operator via Local Reset
switch, The HMI/MMI interface will display READY TO START and will await a new start
sequence.
In the case of a class ESD shutdown the postlube will be skipped, the Unit ESD to CAT Panel
output will be De-Energized, the Blowdown Valve output will be De-Energized to open the
Blowdown Valve, and the HMI/MMI interface will display UNIT ESD.

satisfying prelube permissive.
Delay this amount of time with purge valve open,
Blowdown valve open, and bypass valve closed to purge
compressor in single stage position.
Delay this amount of time with purge valve open,
Blowdown valve open, and bypass valve closed to purge
compressor in two stage position.
Delay this amount of time with purge valve open,
Blowdown valve open, and bypass valve open to purge
bypass line.
Time allowed acquiring the prelube permissive before
