1. INTRODUCTION

This procedure covers the field assembly and installation for Circulating Water Pipes
(CW Pipes) of Nghi Son 1 Thermal Power Plant Project.

3. TRANSPORTATION, UNLOADING & PRESERVATION AT SITE

3.1 Transportation
In principle, suitable transport such as trailers, low bed trailers, dollies or other types
shall be selected and used for transportation. Road survey for transportation access shall
be conducted.

3.2 Material Receiving


All piping materials shall be inspected visually for any damages.
If materials are rejected after checking, non-conformance report shall be submitted to
MC, and the rejected pipes shall be placed in a segregate controlled area and posted
For Repair or tagged so that repair materials can be identified easily prior removal
from the storage area.

3.3 Material Handling/Unloading


Care shall be taken to prevent the surfaces of piping materials from contamination and
damage during materials handling and transportation.
The coated pipes shall be handled with sling belt in order to prevent damage to the
coated surfaces of the pipes. (If the pipes have been set an clevis for lifting; sling or wire
rope with shackles shall be applied for handling)

3.4 Material Storage/Preservation


CW Piping material shall be stored in a suitable manner to preclude mixing of different
kinds of materials or loss of spools identity.
All piping shall be stored in separated lay-down area or designated area by the
contractor, based on site condition and contractor shall be able to judge for the suitable
storage area not limited to temporary storage purpose to facilitate field installation.
In any circumstances the materials stored in a lay-down storage area will be requested to
be drawn out by the contractor for field installation requirement.
The piping materials shall be stored on the temporary supports, such temporary supports
shall be elevated whenever is necessary.

4.1 CW Pipes Installation Sequence ( Area by Area )

4.2 Excavation ( General Guideline )

- Set out sufficient boundary line from centre pipe for working space
- Excavation work is carried out by excavator from start point to boundary line
- Trimming level that ant work to be carried out after excavation by using hand tools
- Excavated material/soil shall be temporary stock at suitable designated area and to be
utilized for back-filling in future.
- According to drawings and design, Case 1 > 1000M depth, shall be the excavation case
for CW pipe installation works, as shown in below diagram.
- Excavation shall be conducted by civil team, with the preparation of Back-Hoe, Dump
Truck, Survey Equipment, PPE, Plate Compactor, Hand Tools.

4.3 Piping Route Marking & Foundation Preparation

- An area to be excavated for pipe trench and pipe support foundation by civil contractor
and reference points to be marked on site.
- The area of excavation can be separated in different designated area from Area 1 to Area
19, as shown in the attached Installation Sequence ( Area by Area ).
- The foundation or excavated area shall be checked for design elevation, centre line,
master reference point/lines, shall be confirmed before handover to CW pipes installer to
proceed for installation works.

4.4 Pipe Lifting

Estimated CW pipes with Dia 2400mm, Length 7200mm, its Max Weight is 9.40 Ton.

General lifting guideline as shown in Figure 1, for CW Pipes.

4.5 Pipe Setting

- Prior to pipe lower in, the trench shall be checked for sufficient depth to achieve the
centre line of pipe routing. The depth shall be provided minimum 1500mm from the
Pipe Bottom of Steel (B.O.S), at pipe joints area, in order to accommodate enough
working space for fit-up and welding.
- The pipes shall be visually examined to check if there would be some defects on the
surface, rectification or repair shall be applied accordingly.
- Touch-up of damaged area and painting or coating except joints to be welded shall be
carried out in accordance with painting schedule and coating procedure at field.

- Welding joints shall be painted internally and externally coated according to Painting
Specification for CW Piping.
- After cleaning of both internal and external surface of pipes, the pipes are to be unloaded
and placed on temporary pipe support by crane.
- The elevation of pipe shall be adjusted by using chain block and sand bags and/or other
equivalent temporary support between bottom of pipes and excavated foundation.
- At excavated trench, sufficient temporary support such as Sheet Piles or others
equivalent structures shall be prepared and confirmed completion prior to handover, and
shall be in proper and safe condition for the installer to on base the pipes.
- Crane parking position to be checked and confirmed by the competent engineer and
supervisors prior lifting to commence.
- Lifting gears and appliances shall be similar as unloading the pipes during material
handling, however, such lifting gears and appliances shall be in accordance to basic
lifting plan of the pipes.

4.6 CW Pipe Temporary Support Installation

- The CW pipes shall be on base above of the temporary supports such as sand bags
( Figure 2 ). Sufficient sand bags shall be ready before CW pipes installation.

- In some locations, the CW pipes will be supported by Type-A piles and Type-B piles
( Figure 3 ) with RC Foundation, with an elastic material supplied by vendors.

4.7 Welding Preparation

- For External shall be prepared appropriate and sufficient scaffolding and/or walkway for
protection coating.
- For Internal shall be protected by the soft mats, that welder can walk around.

4.8 Handling of Adjusting Piece ( Loose End )

- Basically, CW pipe piece will be provided in original length in accordance to approved


construction drawings. However some pieces will be provided as an adjusting piece (
Loose End +100mm ), to suit the site connection for field erection.
- The purpose of the adjusting piece is to connect, fit-up and install the pre-fabricated
pipes correctly during field erection stage.
- The adjusting piece shall be cut at site in accordance with approved piping arrangement
drawings, and its pipe end bevel shall be re-beveled at site as Figure 4.

- Normal piece shall be coated except about 150mm from the bevel end. Besides, the
adjusting piece shall also be coated and space to be accommodated for field cut and
beveling.

4.9 Alignment & Welding

- Alignment shall be made using external and internal line-up clamp until enough welding
preparation can be done in accordance with the relevant welding procedure specification.
Alignment tools shall use Auto Level, for pipe elevation adjustment.
- After checking edge preparation, off-set and gap, the tack welding shall be made by the
qualified welder.
- Nozzles DN100 & Manholes DN600 locations shall be dimensionally measured to
ensure in accordance to approved drawings before aligning of pipes.
- Pipe flanges orientation shall be confirmed before pipe installation and alignment.
- Dimensional check measurement by scale tape for nozzle, flange, etc, generally shown
in Figure 5 after fit-up prior to welding commences.

- All welding works shall be complied in accordance with the applicable welding
procedure.
- After welding, to inspect the welding point by NDT inspection, and ensure that welding
points quality shall within acceptable criteria.
- Pressure test will be carried out 1.5 times the design pressure and shall be hold for 10
minutes. If found leaks, the system shall be terminated by draining water and repair shall
be implemented.

4.11 Cathodic Protection ( CP )

- To ensure the successful operation of a CP system, it shall be necessary for the entire
pipe system to behave as a homogenous cathode. To be assured of this requirement, it
shall be necessary to perform a continuity survey between adjacent sections.
- Anode and other CP material shall be stored in a secure place at site. Care shall also be
taken during loading and unloading from warehouse to site.
- The locations of the Aluminum Alloy (Galvanic Anode) are indicated in the attachment
drawings. It is located at internal side of the CW pipes.
- Anode shall be installed at the standard position, as indicated in Figure 8;

4.12 CW Pipes Painting Specification

Note: Refer to APPENDIX - D

4.13 Back-Filling ( General Guideline )

- Check surface finish of foundation before back-filling works commence.


- Clearing the grubbing before back-fill.
- Back-fill by excavation as show in the below diagram, back-fill soil/sand approved by
owner and free from large lumps, organic and extraneous materials.
- Back-fill to the elevation show on construction drawing and placed in layer
approximately 300mm of loose fill, top layer filled by good sand approved by owner, if
necessary.
- Back-Filling shall be conducted by civil team, with the preparation of Back-Hoe, Dump
Truck, Survey Equipment, PPE, Plate Compactor, Hand Tools.

1. GENERAL

This specification covers the basic design and materials for the cathodic protection (CP)
system to be applied to the external surfaces of CW piping for NGHI SON 1 THERMAL
POWER PLANT CONSTRUCTION PROJECT in Vietnam.

2. CODES AND ATANDARD

The design and materials shall comply with the following codes and standards.

3. BASIC DESIGN CONDITIONS

3.1 Object to be Protected

External surface of CW piping shall be protected.

3.2 Method of Cathodic Protection System

Impressed Current System using high silicon cast Iron anode packaged with backfill shall
be adopted.
Electrical insulating flanges shall be installed in CW piping system to isolate a cathodically
protected piping from aboveground structures, as well as re-bars in concrete structures.

3. BASIC DESIGN CONDITIONS (continued)

3.3 System Design Life

Impressed Current Cathodic Protection System shall be designed for a minimum life of
fifteen (15) years.

3.4 Arrangement of CW piping

According to NS1-18PAB-M-TPS-5001, Arrangement for circulator piping, Rev.2

3.5 Pipe Coating

According to NS1-18PAB-G-TPS-9000, Painting specification for circulating water


piping (Yard), Rev.2

3.6 Current Density

Current density (CD) shall be of 0.5 mA/m2 provided that CW pipes to be protected are
isolated from other metallic structures such as casing and aboveground pipes by
insulating flange or equivalent.

3.7 Protection Current Capacity

The design protection current shall be 50 percent greater than design requirement to
compensate for coating deterioration and future adjustments for environmental changes.

3.8 Cathodic Protection Criteria

The acceptance criteria (pipe-to-soil potential), for cathodically protected piping, is as


follows:

(1) Pipe-to-soil potential shall be made at least -0.85 volts in reference to a permanent
copper-copper sulfate electrode (CSE) installed in the vicinity of underground pipe to be
protected when providing cathodic protection current.

(2) Alternatively, a minimum negative (cathodic) polarization voltage shift of at least 0.1
volts is measured before and after application of the cathodic protection current.

3.9 Soil Resistivity

The soil resistivity to be applied for designing cathodic protection system, such as
calculation of the anode grounding resistance, determination of the size and required
number of sacrificial anode, shall be of 5,000 ohm-cm according to NS1-18U-C-JEL-0007,
Report on Measurement of Soil Resistivity (on shore portion), Rev.0.

3.10 Test Points (Test Box):

Test points shall be provided at three (3) locations in total along with the piping to be
protected.
Test points shall have a permanent reference electrode in addition to the test lead cable.

3.11 Reference Electrode

Permanent Copper-copper sulfate reference electrodes (Cu/CuSO4) shall be furnished


to ensure that CW piping can be effectively monitored.

3.12 A.C. Power Supply

The A.C. (input) power supply of 230 volts, 1 phase, 50 hertz shall be available for all
transformer-rectifier units of cathodic protection system.

3.13 Enclosures for Electrical Equipment

Enclosures installed outdoors shall be IP54W to IEC60529 as minimum.

3.14. Installation Summary

3.14.1 Location of cathodic protection system

Refer to Appendix-2.

3.14.2 Impressed Current Anodes

Anodes shall be installed horizontally at least 50 meters away from the CW piping to be
protected.
The depth of burial shall be basically GL.-1.2 meters from existing ground level.
Each anode lead cable shall be connected to the terminal board in the junction box.

3.14 3 Permanent Reference Electrodes

A permanent copper-copper sulfate reference electrode (CSE) shall be installed


horizontally in close proximity of the underground pipe at each test station, for checking
protection effect easily.
A lead cable of the electrode shall be wired up to a test station (box).

3.14. 4 Drainage/Test Lead Cable


The cable (XLPE/PVC 1C-14 sq-mm for drainage and 1C-8 sq-mm for test) shall be
fitted at the upper of the piping by means of thermit welding, and fitted part shall be
isolated with Handy Cap (rubber-like compounds) and the same pipe coating material or
equivalent over the Handy Cap and piping.

3.14 .5 Transformer-Rectifier (T/R)

The units shall be installed on the concrete foundation in non-hazardous area.

4. MATERIALS SPECIFICATION

4.1 Packaged High Silicon Cast Iron Anode

Anode shall be of tubular high silicon cast iron packaged with backfill and lead cable.
Gross weight shall be approximately 70 kg and sizing approximately 200mm, 1,500mm
long.
Each anode shall have single core 8 sq-mm XLPE/PVC cable composed of stranded and
annealed copper wire which is covered by polyethylene), direct burial cable.

4.2 Permanent Reference Electrode

The permanent reference electrode shall be of copper/copper sulfate electrode (CSE) and
approx. 70 mm diameter by 380 mm long.
Each electrode shall have a single core AWG #12 (3.5 mm2) stranded copper cable with
cross-linked polyethylene jacket (XLPE), direct burial cable.

4.3 Test Station (Box)

Test station shall be made from FRP (BIG FINK), and shall be installed in non-hazardous
area.

4.4 Cables

All cables for D.C. sides shall be compacted circular stranded copper conductor, composed
of plain annealed copper wire in accordance with IEC standards.

All cables for anode, drainage terminal and main cable (positive and negative sides) for
sacrificial anode system shall be of 600 volts cross-linked polyethylene insulated and PVC
sheathed power cable (XLPE).

(1) Conductor:
A suitable separator tape may be applied over the conductor.

(2) Insulation:
The insulation shall consists of extruded layer of natural colored XLPE (cross-linked
polyethylene) complying with IEC 60502.

(3) Sheath:

The sheath shall be of an extracted layer of black PVC compound complying with
type ST2 of IEC 60502.

(1) Tolerance:

Insulation:
The thickness at any place shall not be less than the nominal value provided
that the difference does not exceed 0.1 mm +10% of the nominal value.

Sheath:
The minimum thickness shall not be less than 85% of the nominal value by
more than 0.1 mm.

4.4.1 Applicable Cable

(1) For Lead Cable of Packed High Silicon Cast Iron Anode:

4.5 Thermit Welding Materials

Mold shall be made of semi-permanent graphite with a high temperature type that lasts for
an average of 50 to 100 thermit weld connection under normal usage, and shall be
suitable for all pipe sizes to be protected.

Weld material shall be of a mixture of copper oxide and aluminum, packaged in ceramic
capsule.
Each capsule contains the starting powder at the top of the ceramic capsule, with the weld
metal.

4.6 Handy Cap

Handy Cap is made based on elastomers (rubber-like compounds) and provides a


watertight electrical seal when connecting cables to CW piping by thermit welding.
Compounds shall have high insulating values and superior acid, alkaline, water resistance
and great advantage of being practically unaffected at temperature from 4 to 85.

A tough igloo-shaped plastic cap is used as an outer shell to provide maximum protection
from immediate backfilling.
The dome of the igloo is filled with compounds, which is 100 percent solid, to avoid any
evaporation or shrinkage which can cause air pockets for moisture to enter.
The base surrounding the igloo is placed on a 100 mm by 100 mm pad of compounds
tape, which is 3 mm thick.
The center of this pad can be removed to form an open circle around the raised section of
the igloo.

4.7 Anode and Drainage Junction Boxes

The boxes shall be made with carbon steel.


Type of box to be used shall be of at least increased safety type, and shall be suitable for
outdoor installation with dust tight, weatherproof protection and shall be IP55 minimum.

4.8 Transformer-Rectifier Unit

4.8.1 General

The transformer-rectifier unit (hereinafter called T/R unit) shall comprise a main
transformer and a bridge connected silicon rectifier with automatic potential control
equipment.

4.8.2 Type

Outdoors, self-cooled (naturally cooled), weatherproof, pad-mounted with a sunshade


roof cover.

4.8.3 Rating

Continuous A.C. input voltage (230V, 1 phase, 50 hertz) up to +/- 10% fluctuation from
the normal rated voltage shall not damage the equipment.

4.8.4 Enclosure

Enclosure shall be fabricated of not less than 2.3mm carbon steel.


The degree of enclosure protection shall be IEC IP 54W with lockout provision.

4.8.5 Main Transformer

The main transformer shall be double wound type with an electrically grounded screen
between primary and secondary windings, continuously rated and suitable for connection
to the nominal input power of 230 volts, 1 phase and 50 hertz.

4.8.6 Rectifier

The rectifier stacks shall be of silicon diodes, connected for full wave rectification with a
suitable surge protection network.
Diodes fuses with alarm indicator shall be provided on the secondary of the step down
transformer and mounted on the control panel.
The full rated D.C. output shall be obtainable with input voltage 10% below the specified
input voltage.
Two 100% duty rectifier units shall be provided.

4.8.7 Control Equipment

The automatic potential control equipment by thyristor control shall be provided on the
front panel in the control cabinet to allow for on-load variation of output.

5. SUMMARY OF DESIGN CALCULATION

The following formula shall be applied for the cathodic protection design and calculation.
All calculation results will be submitted separately after completing detail design.

Calculated results are shown in Appendix-1.

D.C. output voltage of T/R is determined by the summary of voltage drops which are
calculated with circuit resistance as follows.

Rated D.C. output voltage of T/R shall be basically within the limits of 50 volts to avoid
the danger of possible harm to persons due to the voltage gradient at the surface of the
soil, in consideration of more safety operation.

In the event that the D.C. output voltage exceeds the limits of 50 volts from calculated
results, number of anode shall be increased to meet allowable D.C. output voltage.
