History of Prime Line Controls

Teleflex Inc. opens aviation business in 1943 with Push-Pull remote control systems for Spitfire warplanes.
Teleflex expands into Automotive and Marine Markets. The Flexatrol flexible conduit was introduced in the 1950s
and in the 60s quickly established Teleflex as the leading manufacturer of throttle and shift control cables for both
single and dual lever systems.
Teleflex bought Capilano Engineering Co., Ltd. Capilano’s patented Uniflow Valve was the premier technology that
led to the development of the initial System 10 and more important, advanced steering systems in the early 80s.
Teleflex (Marine) introduced the first Xtreme Control Cable in 1998.
Teleflex bought Morse Controls in 2001, broadening the industrial base.
Teleflex bought Sierra International in 2001 (and with Sierra came Prime Line brand products).
Teleflex, focusing in its medical business, divests automotive and industrial businesses in 2007.
H.I.G Capital acquires Teleflex Marine in 2011.
Teleflex Marine/H.I.G. introduces Xtreme Steering product line in 2011.
Teleflex Marine/H.I.G. expands Prime Line brands in its Limerick manufacturing and re-enters the Industrial Market
with the Xtreme technology platform, called Prime Line Controls.

Marine. Based in Miami, Florida, H.I.G. specializes in providing capital to small and medium-sized companies with

Quality Inspection
 Quality inspectors are ASQ Certified Quality Inspectors
 We employ in-process automated measuring sensors and feedback with alarms and data storage.
 An ISIR (initial sample inspection report) is done on all new parts and periodic review of existing products.
An ISIR is a full dimensional lay out of six pieces of the part being inspected.
 Machining Centers Quality Assurance (Control)
 Set-up: Every first piece is inspected by a Quality Inspector and validated on machine setup.
 In the early, middle and late stages of the machine run on each shift, the machine operator inspects a
part from the machine.
 Two to three times per shift, a Quality Inspector verifies a part from each machine for each set-up.
(This is in addition to the first piece run. See Set-up in (a) above.)
 Once a day, a Quality Inspector verifies that the machine operator performs the required parts
inspections.
 Monthly, the Quality Manager verifies that the Quality Inspectors are verifying machine operators’
inspections by reviewing written reports and data logs.
 Assembly Cells Quality Assurance (Control)
 Set-up: Every first piece is inspected and validated in each Assembly Cell upon machine setup.
 An ISIR (initial sample inspection report) is done on all new parts and periodic review of existing
products. An ISIR is a full dimensional lay out of six pieces of the part being inspected.
 Every cable is pull-tested to 75% of its rated load.
 Every two hours a cable from each cell is destructively tested to ensure continuous quality.

Prime Line Controls Cable Terminology

Output Loads

1. Measure the force required to operate the device to be controlled. To achieve the highest efficiency and
longest life, install the cable so that it encounters the heavier load in the “pull” mode as shown in Figure xx
(Laurie: see Maximum Recommended Input Loads section below.)
2. Using appropriate lever lengths, adjust the load and travel required so that they fall with the capabilities of
the cable. The cable travel required to move a lever of a given length through a given total number of
degrees of bend can be computed:

Travel = 2 (sin θ) * (lever length)

The output motion of the working end of the cable


is essentially the same as the input motion,
excluding backlash. For example, a lever length of
6” and with an overall angle of 40°, its travel, T, is
2(sin 20°) * 6” which is 4.1”. The input end will
need to travel at least 4.1” to accommodate a full
range of motion at the working end plus any
backlash in the cable.

Backlash

The excess of motion needed to control a device is called “Backlash”. It occurs when the core flexes inside the
conduit and when the core stretches due to the load (and snaps back after the load is released). A tighter fit of the
core inside the conduit reduces backlash but also increases the force
required to push or pull the core. The figure below shows the
movement of the core inside the conduit.

Even in straight runs when pushing, the core can absorb some of the
force and be inefficient. The calculated inefficiency is based on the
minimum force required to move the cable. Lost motion is the sum of
the backlash plus core elongation. The amount of lost motion increases
with cable length, total degrees of bend, and loads. Using larger
cables, which are stronger, will reduce elongation.

Efficiency
Efficiency is the ratio of the input force required to move the cable compared to the load required to cause
movement of the device at the other end. Most of the inefficiency is caused by bends in the cable. See the Table and
Figure 2. The input force is always higher than the output force.

Input Force = (Output Load) * (Bend Factor)

Alternatively, Output Force = (Input Force) / (Bend Factor), where the Output Force is the minimum amount of
force required to move the device.

In this case, the bend factor for 30X is 1.23 since 90° + 90°
= 180°. Therefore, if an output load is 32 lbs. the input force
must be 40 lbs. or more to operate the device. Add all of the
bends together to get the total degrees of bend in the entire
length of cable to find the appropriate Bend Factor.

Temperature
Prime Line Controls cables, assembled with standard
lubricant, will operate at sustained temperatures from -40°F
to 210°F (-40°C to 99°C). For higher operating
temperatures, different materials are used as well as a high
temperature lubricant. Please ask about our high
temperature products.

Lifetime Lubrication
Because of the importance of lower friction and improved efficiency, Prime Line applies specialty lubricants to the
core of the cable. The combination of the superior core design and lubricant creates a low-friction environment that
provides superior efficiency over the entire life of the cable, outlasting other cable designs.

NB. Adding lubricants will adversely affect cable performance and possibly shorten its life.

Bend Radius

Cable bends should be as large as possible to achieve long cable lives and maximum efficiency. The Table below
with corresponding figure detail the how radii affect cable lifetimes. However, in some cases, a small bend radius
must be used due to the physical limitations of the equipment. When this occurs, the cable life is shortened and
efficiency decreases.

Bend radius is not the only aspect to affect cable lifetimes. Others include output loads, cable length and total
degrees of cable bend in the full length of the cable. Overall, the optimum cable run has higher radii, shorter lengths,
and fewer total degrees of bends yielding longer lives and higher efficiencies leading to lower operator fatigue and
lower cost of ownership.

Maximum Recommended Input Loads

Input load is probably the single most important aspect to


manage for longer cable lives and lower cost of
ownership. It is better to use the higher of the two loads
on a push-pull cable. Generally speaking, it is the pull
force which is higher. As cable diameters increase, the
amount of force required to cause movement is lower and
the amount of force tolerates increases substantially. It
may be advisable to increase the cable series (diameter)
if the required load is nearing the upper limit on a given
cable.

Since the device is the critical item, measure the force required to move it then calculate backwards to determine the
required input force including bend radii, cable length, and total bend angle.

Layout
1. Control and Work Ends
a. Where the works ends of the cables are connected to objects with linear motion only, like valve spools,
maximum lives and efficiencies can be obtained by accurately aligning cable work ends in both planes
compared to the object/lever.

b. Where the cable control ends are connected to levers and shifters, the connection point will travel through
an arc. It is best to keep the arc-to-cable control-end connection point in a plane. In addition, use the

midpoint of the sideways motion as the connection point such that the angular movement of the cable end
is equal on both sides of the arc.

c. Fasten the cable securely with either a bulkhead or a clamp, so that the cable will not move, in any
direction, as force is applied to the cable.
d. The ends of the cable must be securely anchored to the controller and to the working object. This is very
important especially when the working end is attached to a piece of rotating equipment or to equipment
subject to torque such as a power take-off from a transmission. Torque will rotate the transmission, for
example, and may inadvertently cause the cable to actuate. This must be prevented and designed properly.
A preferred method of anchoring is in a direction perpendicular to the roll of the object, not tangentially.

2. Cable Path
Although cables are flexible, their best performance and life times can be obtained by keeping the number and
severity of bends to a minimum. Where bends are required, make them a large as practical.

3. Protection
Although Prime Line cables are sealed and resist abrasion and contamination, they should be protected from
pinching, shearing and crushing as well as excess heat. (Prime Line offers a high temperature version of most
cables to high temperature environments.) Both operating ends of cables should be shielded from direct spray
and excessive dust.

Xtreme Cable Design
The unique and patented design of the Xtreme™ product family from Prime Line Controls assures unmatched
smoothness and efficiency with scarcely any backlash, even in the longest and highly complex cable routings. The
Xtreme brand offers the utmost in control and feel for the operators and superior performance over the long haul.

Traditional cables, with their higher coefficients of friction, offer very low backlash but also require higher input
forces to actuate the device at the other end. Add to that complex cable routings and it makes for a difficult system
to operate. This is the standard trade-off of better control (lower backlash) versus input force required. Opposite to
this is an easier movement (lower input forces) versus higher backlash/lost motion/sloppier control which is
manifested in poor RPM control or difficult gear engagements or a loss of operator feel.

Introduction to Cable Design


Traditional cables vary by the stiffness of the core wire and how tightly the core fits in the conduit. The classic
trade-offs are: 1) Stiffer core/tighter fit offers less lost motion, but is harder to move. With longer and more complex
runs, cables movement becomes progressively more difficult. With difficulty comes less overall control of the
working device.
2) More flexible core/looser fit has an easier feel, but allows for more lost motion. This approach leads to an overall
sloppy feel, RPM loss or difficult gear engagement.

These trade-offs are not issues for cables with Xtreme technology because they are different – really different.

Prime Line’s unique Xtreme technology incorporates a unique splined core. The core’s splines allow a close fit with
the conduit’s inner liner, but with minimum contact, so the core glides back and forth smoothly like a skater on ice.

High Efficiency Cable Controls
The Xtreme family of cables is like no other cable available today. The differences can easily be felt from the first
use. They glide through their conduits. Here is why they are so easy to use: (it’s a function of the friction between
the core and the conduit),

Fr = μN, where - Fr is the resistive force of friction in the cable,


- μ is the coefficient of friction for the two surfaces of the core and the conduit,
- N is the normal or perpendicular force pushing the two objects together which
is a function of the surface area between the cable and the conduit, and
- μN is μ times N.

Notice the splines on the external diameter of the core. The surface area is far less than standard smooth cores.
Therefore, the Xtreme cores glide through their conduits providing long life of smooth, efficient operations. Of
course, the friction in normal cables increases with length of the cable which is yet another advantage of the Xtreme
technology. Plus Xtreme provides the added benefit of smaller minimum bend radii which is important as more
cables, harnesses, etc. are added to ever-decreasing space.

more noticeable how well
Xtreme cables operate com-
pared to other products on the
market today.

The cores of the Xtreme cables are designed to tolerate more than 3 million cycles in high load / high vibration
installations (and have been tested to more than 1.3 million full load cycles). The combination of the splines on the
external jacket of the core and the tensile and compressive strengths of the metallic core makes them the one of the
best industrial cables available.

The essence of the Xtreme design can be easily felt when using them for the first time and during a lifetime of use.
They withstand excessive vibration, dirt, grease, etc. to provide long and trustworthy usage and still are easy to push
and pull. The conduit ends protect the cable within from dirt, spray and abusive and corrosive environments for a
lifetime of trouble-free usage.

an Xtreme Push-Pull cable is that nearly all of the force the operator uses goes into actuating the device at the other
end, not in trying to push the cable through the conduit (jacket).

Vernier Controls

The Prime Line Controls Vernier Control is the premium mechanical control cable for setting
engine speeds and other devices needing macro/micro adjustments. These cables and controls are
specifically designed for cold weather and high vibration installations. The applications range from
gen-sets, to manual throttle controls for warming up equipment in on-road and off-road vehicles
and pieces of equipment.

Key Features

Fast and Simple installation – can be mounted independently to the dash and then connected to the
cable on the other side of the dash or firewall. This speeds up the installation process and saves the
trouble of having to feed the entire length of cable through the dash/firewall and to feed it through
the rest of the path to the working device.

Positive Adjustment – depress the red release button and pull the Vernier knob out until the setting
is close to the desired setting. Then turn the knob for fine-tuning to the desired final setting.

Positive Adjustable Brake – precise settings can be maintained in high vibration or tight governors
by adjusting the amount of friction on the brake. This avoids any concerns about drifting settings and allowing the
machine to run optimally and efficiently, thus saving fuel.

Fast Shutdown – simply depress the red button and simultaneously push the knob in for immediate shutdown. Fast,
simple and safe.

Description

The Vernier Cables come in two parts, the Vernier head and the control cable. The two pieces lock together after
both are installed independently from each other. Because it comes in two pieces, there isn’t a long cable to feed
through the dash or firewall and then connect to the working device.

The Vernier Control is recommended for operating loads up to 20 lbs. (90 N), regardless of the series cable selected.
The control head can withstand much higher operating loads, but human engineering factors are limited to about 20
lbs. (90 N). Loads above this level can cause fatigue and discomfort to the operator’s hand and fingers. Consider
alternatives if the loads for a given installation are significantly higher than 20 lbs. (90 N).

The quick release Vernier offers a standard 3” (75 mm) travel. Shorter travels are easily accommodated by using an
“L” style cable with a stop collar or pivot on the core wire to restrict travel distance. Reduced travels with other
cable types with rod and sleeve ends can be achieved with stops on the lever or mechanism to which the cable is
attached.

Limited Warranty – Prime Line Controls Products

Prime Line Controls warrants to the first retail (end user) purchaser of this product, or a Prime
Line Controls product incorporated into another vendor’s product that, for a period of two (2)
years from the date of original purchase, such product will be free from defects in materials and
workmanship. Prime Line Controls makes no warranty as to merchantability or to fitness of
its products for a particular purpose.

Limitations:
THE EXPRESS WARRANTY SET FORTH ABOVE IS IN LIEU OF ALL OTHER WARRANTIES, EXPRESS
OR IMPLIED, INCLUDING BUT NOT LIMITED TO THE IMPLIED WARRANTIES OF
MERCHANTABILITY AND FITNESS FOR A PARTICULAR PURPOSE. PRIME LINE CONTROLS does not
warrant against, and the Warranty shall be void with respect to, damages or defects arising out of any of the
following:
 Improper or abnormal use or handling of Prime Line’s products;
 Installation or use of a prime Line product in a manner that is inconsistent with Prime Line Controls’
application information, guidelines, instructions and/or specifications’;
 Defects in product or components not manufactured by Prime Line;
 Non-Prime Line Controls manufactured products or components;
 Prime Line Controls products transferred from the equipment on which they were originally installed;
 Failure to maintain Prime Line Controls product in accordance with Prime Line Controls’ application
information, guide lines, instructions and/or specification;
 Ordinary wear and tear resulting from the operation and/or use of the prime Line product.

This warranty also does not apply to products which have been altered or upon which repairs have been affected or
attempted by persons other than pursuant to written authorization by Prime Line Controls. In addition, this warranty
is only valid with respect to products purchase from Prime Line Controls and its authorized dealers and resellers and
is not transferable.

If any Prime Line Controls product is used commercially, for such purposes as rental or other income-producing
activities, then this warranty is limited to 90 days from the date of original retail purchase.

Prime Line Controls’ employees’ or representatives’ ORAL OR OTHER WRITTEN STATEMENTS DO NOT
CONSTITUTE WARRANTIES, shall not be relied upon by customer, and are not part of the warranty stated herein.

The sole and exclusive obligation of Prime Line Controls shall be to repair or replace the product which is,
in Prime Line Controls’ opinion, defective, in the manner set forth above. Prime Line Controls shall not
have any other obligation with respect to the products or any part thereof, whether based on contract, tort,
strict liability, or otherwise. Under no circumstances, whether based on this Warranty or otherwise, shall
Prime Line Controls be liable for any special, punitive or consequential damages. Prime Line Controls is not
responsible for charges connected with the removal of such product or reinstallation of
replacement or repaired parts.

To make a claim under this warranty, return the product believed to be defective to your local Prime Line Controls
dealer or distributor, along with proof of purchase. If your dealer or distributor feels that a warranty claim is
justified, he/she should contact Prime Line Controls giving a description of the product and requesting authorization
to return it to the factory.

Merchandise should not be returned to Prime Line Controls until a Return Goods Authorization form is
received. Prime Line Controls products returned under this warranty must be tagged with the

customer’s name, street address, and phone number to ensure proper handling, and returned freight
prepaid to the selling dealer or to the appropriate Prime Line Controls manufacturing facility.

After receipt of an RGA form, your dealer or distributor should return the product, freight prepaid, to:
