INTRODUCTION
DETERGENT POWDER
[NIIR/DPR/2989] J.C. 21688
INTRODUCTION
The overall detergent market is relatively stable, growing at only about 2% per
year. However, it is a huge market of several billion pounds per year and composition
shifts in response to environmental new requirements on detergent product
ingredients.
The first synthetic detergents were produced in Germany in World War I when
animal fats were diverted to other wartime uses and were unavailable for soap
manufacture. The first synthetics were short chain alkyl naphthalene Sulfonates. They
were only fair as detergents but are good wetting agents and are still used as textile
auxiliaries. In the late 1920s and early 1930s long chain alcohol sulfates were sold as
the Sodium salts together with Sodium Sulfate extender as the only often constituent.
From 1950 to 1955 the art of detergent formulation advanced and explosive growth
occured in the use of phosphate (tetrasodium pyrophosphate and sodium
tripolyphosphate) builders. Starting to the early 1960's a wave of ecological
consciousness spread and this resulted in some changes in detergent compositions.
The soap and detergent industry in India offers a stricking example of the
beneficial co-existance of the organized and the small scale sector. Though both the
sectors produce various types of washing agents each of them is playing a definite
role. While the small scale sector is providing the masses laundry soap and detergents
at low rates, the organized sector is doing important work of providing essential toilet
soaps, detergents and valuable research and development information.
2. Maximize biodegradability
5. Minimize air or water pollutants and solid wastes arising from the manufacturing
processes.
The main & first reason for the success of detergents is their ability to overcome
the hard coater.
Water behavior of soaps even though the detergents also react with hard water
minerals, the resulting compounds are themselves soluble, or remain colloidally
dispersed in the water system. There are four main groups of detergents:-
(a) Anionics
(b) Cationics
(c) Nonionic
(d) Amphoterics
a. Anionics comprise the most important group of detergents. They are usually the
sodium salts of an organic sulfate on sulfonate.
b. Cationic detergents are known as inverted soaps because the long chain ion is of
the opposite change to that of a true soap when dispersed in water. The type of
detergents is harmful so manufacturing less quantity.
Detergents are used for many purposes, and there are wide ranges of uses. The
main uses are :-
1. Textile fabrics
2. Human cloths
6. Lavatory bowls.
Detergents are used for many purposes, but the most important classes which
are for washed clothing, bed clothes, towels and cleaning clothes, a many kinds of
fibres are used in these textiles, in particular wool, cotton, linen, silk, rayon
(regenerated cellulose), cellulose acetate, polyamide (nylon), polyster (terylene, dacron,
etc.), and polyacrylate. Wool is now often treated to made it less liable to shrink and
felt, and so to be machine washable. Blends of different fibres, particularly
polyester/cotton, are becoming increasingly important, and the manufacturer gives
many fabrics special crease resistant and other treatments. The type of fibre and other
differences between fabrics, such as type of weave, or knit, and type of dye stuff, can
affect the adhesion of the soil and permissible conditions of washing (that is
conditions which will minimize damage to the article.
PROPERTIES
PROPERTIES
In general two types of detergent powders are produced - The light duty and the
heavy duty. The light duty detergents are produced by neutrialization of the entire
sulfonation mass obtained after sulfonation of alkyl benzene with on without the
separation of spent acid by dilution. They consist of sodium carbonate and
bicarbonate. The heavy-duty detergents are specifically formulated to obtain
detergency, foaming and bulk density. In India heavy-duty detergents are only
manufacturing. Light or heavy duty packed powders detergents should have the
following properties :-
(c) Colour
(d) Odour.

MARKET SURVEY
MARKET SURVEY
The Rs. 45 billion Indian soaps and detergents industry has been experiencing
low growth and intense competition in urban areas.
The physical market for detergents at about 2.7 million tonnes is one of the
largest markets in the world. The industry is categorised as popular, economy,
premium, and super premium. Each segment has its own clutch of competitors. There
are multinationals in each segment, and competition is intense.
The players in soaps are Hindustan Lever Ltd. (HLL), Procter & Gamble (P&G),
Godrej Soaps Ltd. (GSL), and Nirma.
The small-scale segment contributes nearly 30 per cent to the total synthetic
detergent production of 2.5 million tonnes. The balance 70 percent comes from the
organised sector. Within the organised segment, there is heavy concentration. For
instance, in 1996, of the total production of 2.2 million tonnes, making it the largest
manufacturer, followed by Hindustan Lever, the small-scale sector produced arround
0.60 million tonnes.
Nirma has reported an improved financial performance. The first quarter 2000-
01 witnessed a net profit of Rs. 676 million against Rs. 511 million achieved in the
corresponding period in the previous year, with gross sales of Rs. 6,480 million
against Rs. 4,193 million. The commissioning of facilities for the manufacture of linear
alkyl benzene (LAB) helped the company reduce its input cost.
Nirma now appears to be concentrating on the upper end of the toiletries and
detergent market. It is better known as a producer of low cost, economy products.
Hence, it has entered the toilet soap and shampoo segments.
Detergents are available as powder bars and liquid. Bars make up for almost
half of the market while liquids have an around 5% to 7% presence in the market.
The bar market is dominated by Hindustan Lever with a share of over three-fourth
swayed by its brands: Rin, Wheel, 555, Shakti, Ok. The duper premium market
making up for around 15% to 17% of the over all detergents market is dominated by
Surf Exel from HLL and Ariel from Procter & Gamble. The two together have a near
90% market with the rest coming in form players like Henkel SPIC.
In the sub premium segment, Nirma from Nirma Soaps and Wheel (from HLL)
are the major players with small presence from an array of brands like Trilo, Hipolin,
Tide, Key, Check and others.
Hindustan Lever was the first to launch the powder detergent, Surf, as far
back as 1959. A decade later it came up with detergent bars under the brand name
Rin. The market was further extended by HLL in mid-1980s to introduce low cost
detergent bars and powders under the brand name Wheel. The three brands like
among ‘HLLs’ thirty brands which the major would focus on.
HLL commissioned a 30,000 tpa detergent unit at Haldia. This is the largest
detergent manufacturing unit set up in India.
Several small-scale informal sector operators appeared on the scene, which also
include Nirma. Nirma emerged as a major player threatening the market leader, HLL.
The company completed its ambitious backward integration projects. It has the facility
to produce key raw materials such as linear alkyl benzene (LAB) and soda ash.
However, the commissioning of the soda ash project does not appear to have
produced a positive impact for the company if the trend in the financial performance is
any indication.
Taking into account the sharp cut in import duty on soda ash affected in the
Budget and the capacity overhaul in the industry, the soda ash project would continue
to affect Nirma’s financials.
Taking into account the mounting competition in the industry and the huge
capital outlay incurred to set up plants for soda ash and linear alkyl benzene (LAB),
Nirma witnessed some erosion in its bottom line. The project included setting up
facilities to manufacture 420,000 tpa of soda ash, 300,000 tpa of synthetic detergent,
60,000 tpa of toilet soaps and 280,000 tpa of vacuum salt at Bhavanagar at an
estimated cost of Rs 10.37 bn.
Nirma has managed to carve a position in the lower end of the detergents
segment. Buoyed by the success in the detergent market, the company ventured into
the toilet soap segment.
Nirma became the leader market by its unique new low- priced product in direct
confrontation with Hindustan Lever. It captured a 43% shared of low priced detergent
market. The impact however, slowed down as Nirma did not create any new brand. It
has undoubtedly, introduced new products like soaps, shampoos and toothpaste
under the same umbrella brand diluting, in the process, the Nirma’s forte as a
detergent. Nonetheless, Nirma has cornered a 14% of the toilet soaps market to
emerge as the second largest player after Hindustan Lever. It built the state of the art
soap manufacturing facility in collaboration with Binnaci of Italy.
Tata chemicals decided to put its detergents business on the block. Tata
Chemicals’s plant to exit the detergent business has found prospective buyers showing
interest in acquiring its brand, Shudh. However, Shudh commands only a small share
of the detergent market.
Proctor & Gamble Home Products of the US did not have a presence in the
mid and low-priced segments. P & G launched its Tide detergent in sachets, primarily
to induce trials. India is the only market where P &G has introduced both Tide and
Ariel. P & G has in its portfolio other detergent brands besides Ariel, Total Compact
and Gain Super Soaker.
The three detergent brands, Ezee (a liquid wash detergent), Trilo(a low-priced
bar), and Key (a powder detergent) earlier owned by Godrej, were reported to be offered
to be pick up by other companies to enable P&G to focus on its flagship brand, Ariel.
P & G had earlier subjected its anti-lice medication Mediker to a similar operation.
These became a part of P & Gin 1993 when the two companies formed a marketing
joint venture, Procter & Gamble godrej (later called Protacter & Gamble Distribution).
It is understood that P & G has sold the three detergent brands earlier acquired from
Godrej to Cussons India markets Imperials Lather range of toiletry products.
Henkel Spic is a 47% subsidiary of German detergent leader Henkel AG. It has
a wide product portfolio consisting of detergent powders, bars, dish wash bars, liquids
and cleaners, with a good presence in the southern market. Recent product launches
have responsibly successful. However, its all-India market shares are not very
significant both for its powder (Henko Megastar, Henko White Giant) and for bars.
Henkel Spic acquired a 25.7% stake in Calcutta Chemicals following its earlier
acquisition of 55% in the company from Shaw Wallace. With this acquisition, Henkel
will own well-known brands like Margo, Neem (toothpaste) and Aramusk. Henkel Spic
also acquired a 95% stake of another Shaw Wallace company, Detergent India. Expect
Margo, other brands do not have a very large all-India market presence. But these
would certainly serve to broad base Henkel Spic’s business portfolio and give it a hold
in new business.
Although controlling near 92% of the stake, Henkel is yet to acquire Calcutta
Chemicals fully. It has been trying to acquire the remaining 8% but is faced with
problems in locating the old invertors.

1. Powder

3. Liquid
Cakes and powder are more popular in India and in developing countries, while
in developed countries liquid form is becoming more popular.
Soaps and detergents are the products of direct demand for the consumers. The
demand is renewable and likely to increase with increasing number of consumers.
Increasing sophistication and awareness of cleanliness, rising standard of living and
income level will increase per capita consumption of these materials and so the
demand for these products increases.
Soaps and Detergents are being produced in large scale, small scale, and
house-hold units and consequently the production base is widely scattered
throughout the country. Some 66 units in large scale and more than 6500 units in
small scale are producing soaps. A number of household units buy intermediates, mix
them at home and thus make soaps for commercial production or for their own use.
It is useful to examine the great impact the C.I. has made on household and
industrial detergents and personal products. We have succeeded in showing a way out
from the use of fats for making laundry soaps, which, in any case, are not very
functional in our hard waters. We now use synthetic detergents of different types
including a cake type configuration. Newer varieties based on alpha olefin sulphonates
are very well suited to hard waters. Govt. try to shift the focus of industries towards
detergent because, short of edible oils & fats. The soap industry need huge amount of
oil & fats for its production. While detergent industry need not require oil & fats. So
county save foreign currency by not import of oil & fats.
CONCLUSION
Exports of soap and detergent constitute small share in total production, but
industry is found to have very huge exports potential.
A new entrepreneur can well venture in this field by installing an unit of blue
detergent power to satisfy present and future demand of people.

ADDRESSES OF PRESENT
MANUFACTURERS
FUNCTION OF VARIOUS
COMPONENTS OF THE DETERGENT
3. PHOSPHATE BUILDERS
4. SODIUM PERBORATE
This is a mild bleaching agent and does not spoil colored fabric as chlorine base
bleaching agent do.
Stilbene dyes are used as optical bleaches. These dyes have the property
absorbing ultraviolet rays and smiting a blue fluorescence in the visible region. The
result is to most the yellow cast often present on white fabrics and to give a bright
appearance.
6. FOAM BOOSTER
These are generally foam stabilizers, stabilized foam improves the cleaning
flower of the detergent solution and also has considerable consumer appeal.

3. Trisodium polyphosphate
4. Trisodium phosphate
5. Sodium Perborate
7. Foam Booster
8. Sodium silicate
9. Sodium carbonate
11. Perfume
In general, the detergent contains 15 to 40% active material i.e. acid slurry, the
rest being builders, fillers, dyes and other materials. Builders give detergency. sodium
tripolyphosphate and tetra sodium pyrophosphate are most outstanding alkaline
builders. The amounts of these vary from 30 to 50%. Small percentage, 1 to 3% of
sodium carboxy methyl cellulose markedly improve the soil suspending power of
detergents and prevent the redeposition of dirt. Brightening agents are also added in
amount of 0.01 to 0.05%, sodium silicate lessons corrosion of aluminium washing
machine.

There are three processes, which can be used for manufacture of detergent
powder.
b) Cold spray process By crystallisation of a cold spray mix in a current of cold air.
c) Hot spray process By rapid drying of cold spray mix in a current of hot air.
Process (a) gives a dense, heavy and dusty product and may form lumps in
water. Process (b) and (c) require a spray tower and give product of better grade and
lower density. This is particularly the case with hot spray process at a high
temperature, which produce free flowing non-dusting particles in the form of tiny
hollow heads.
In the hot spray process, optical whitener is dissolved in hot water and the
desired colour is then dissoved in this solution. The blender is charged with the acid
slurry (dodecyl benzene sulphonic acid). The above solution is then added followed by
addition of solid ingredients like phosphates, carboxy methly cellulose, soda ash, foam
booster, sodium silicate solution is added in the last. The order of addition of
ingredients, Ph and, the temperature at each stage of addition determine the quality of
the detergent powder. The stirring efficiency of the blender has important bearing on
the production of a workable detergent powder.

Water and effluent treatment plants and monitoring of environment at the plant
have always been attributed special significance. The management of water, effluent
treatment and air pollution control is not only a statutory obligation in meeting
particular standards of pollution control, but its neglect affects productivity,
profitability and the morale of the employees and public at large.
The action of aerobic bacteria is brought about by either passing the effluent
through a medium in which these organisms are cluttered over a period of time by
constant use, as in the case of filtration, or by seeding the effluent with 'activated
matter'.
Secondary treatment makes the effluent extremely stable and in this stabilized
condition can be safely discharged without causing pollution. The above treatment
methods just described are generally applicable to most industries, but the design
variables and the degrees of treatment required for each effluent differ from industry
to industry.
In each of the above cases, effluent treatment plants can serve a utility
function. Effluent treatment plants are designed to treat a particular effluent having
given characteristics to product an output of a given quality.
A mixture of industrial effluent and sewage or raw water can be treated together
to give the required feed water.
c. Minimum time for scraping the sludge and collecting it in the central pit.
There are two basic types of the clarifier mechanisms, which are manufactured.
One is (1) End Drive/Traction Drive type clarifier with central RCC column for support
(2) Center-Drive Clarifier. Center Drive clarifier is advisable to use because :
1. There are two scraper arms in centre drive type as compared to one scraper arm
only, in End Drive type. Hence scraping efficiency is high in centre drive clarifier.
2. Centre Drive clarifiers have low running/operating cost, and hence are more
economical.

Storage Layout: Storage facilities for raw materials and intermediate and
finished products may be located in isolated areas or in adjoining areas. Hazardous
materials become a decided menace to life and property when stored in large
quantities and should consequently be isolated. Storage in adjoining areas to reduce
materials handling may introduce an obstacle toward future expansion of the plant.
Arranging storage of materials so as to facilitate or simplify handling is also a point to
be considered to design. Where it is possible to pump a single material to an elevation
so that subsequent handling can be accomplished by gravity into intermediate
reaction and storage units, costs may be reduced. Liquids can be stored in small
containers, barrels, horizontal or vertical tanks and vats, either indoors or out of
doors.
It is extremely poor economy to fit the equipment layout too closely into a
building. A slightly larger building appears necessary will cost little more than one
that is/that crowded. The extra cost will indeed be small in comparison with the
penalties that will be extracted if, in order to iron out the kinds, the building must be
expanded.
The relative levels of the several pieces of equipment and their accessories
determine their placement. Although gravity flow is usually preferable, it is not
altogether necessary because liquids can be transported by blowing or by pumping,
and solids can be moved by mechanical means. Gravity flow may be said to cost
nothing to operate, whereas the various mechanical means of transportation involve
the first cost of the necessary equipment and the cost of operation and maintenance.
But material must be elevated to a level where gravity flow must start. However,
gravity flow usually means a multi-story layout, whereas the factors favouring a
single-story plant may largely, if not entirely, compensate for the cost of mechanical
transportation.
Safety: A great deal of planning is governed by local and national safety and fire code
requirements. Fire protection consisting of reservoirs, mains, hydrant, hose houses,
fire pumps, reservoirs, sprinklers in building, explosion barriers and directional
routing of explosion forces to clear areas, and dikes for combustible-product storage
tanks must be incorporated to protect costly plant investment and reduce insurance
rates.
Floor Space: Floor space may or may not be a major factor in the design of a
particular plant. The value of land may be a considerable item. The engineers however,
follow the rule of practising economy of floor space, consistent with good house
keeping in the plant. Land with proper consideration given to line flow of materials,
access to equipment, space to permit working on parts of equipment that need
frequent servicing, and safety and comfort of the operators.
Utilities Servicing: The distribution of gas, air, water, steam, power, and electricity is
not always a major item, in as much as the flexibility of distribution of these services
permits designing to meet almost any condition. But a little regard for the proper
placement of each of these services, practicing good design, aids in of operation,
orderliness, and reduction in costs of maintenance. No pipes should be laid on the
floor or between the floor and the 7-ft. level, where the operator must pass or work.
Chaotic arrangement of piping invites chaotic operation of the plant. The flexibility of
standard pipe & fittings and power-transmission mechanisms renders this problem
one of minor difficulty.
Building: After a complete study of quantitative factors, the selection of the building
or buildings must be considered. Standard factory buildings are to be desired, but, if
none can be found satisfactory to handle the space and process requirements of the
chemical engineer, then a competent architect should be consulted to design a
building around the process-not a beautiful structure into which a process must fit. It
is fundamental in chemical engineering industries that the buildings should be built
around the process, instead of the process being made to fit building of conventional
design.
In many cases only the control area requires housing, with the process
equipment erected out doors. This is known as outdoor construction and such layouts
should be considered for many types of plants. What consideration must be given to
buildings depends upon conditions. If the designer must adapt his design to fit an old
building or building space already erected, his problem is cut out for him and he has
limiting conditions. However, the selection of the design of a new building to meet the
requirements of the process is more scientific. In this case, one finds before him
practically all types of standard building, built in units, interlocking or otherwise,
ready for shipment and erection.
It must be recognised that there is not only one solution to the problem of
layout of the equipment. There are many rational designs. Which plant to adopt must
be decided upon after exercise of engineering judgement and after striking a balance
between the advantages and disadvantages of each possible choice.
Rail roads and Roads: Existing or possible future rail roads and highways adjacent
to the plant must be known in order to plan rail siding and access roads with in the
plant. Rail road spurs and roadways of the correct capacity and at the right location
should be provided for in a traffic study and over-all master track and road plan of the
plant area. Some of the factors in rail-track planning are:
3. Provision for traffic handling - arrangement of spurs and ladder track and
switching.
1. A means of interplant movement for road traffic, both pedestrian and vehicular
5. Roadways to isolated points, storage tanks, and safety equipment, such as fire
hydrants.
Factors, which generally apply to the economic and operability aspect of plant
site location, are classified into two major groups. The primary factors listed apply to
choice of a region, whereas the specific factors looked at in choosing an exact site
location within the region. All factors are important in making a site location selection.
Primary Factors
1. Raw-material supply:
a. Availability from existing or future suppliers
b. Use of substitute materials
c. Distance
2. Markets:
a. Demand versus distance
b. Growth or decline
c. Inventory storage requirements
d. Competition-present and future
4. Water supply:
a. Quality - temperature, mineral content, bacteriological content
b. Quantity
c. Dependability - may involve reservoir construction
d. Costs
5. Climate:
a. Investment required for construction
b. Humidity and temperature conditions
c. Hurricane tornado, and earthquake history
Specific Factors
6. Transportation:
a. Availability of various services and projected rates
i. Rail - dependable for light and heavy shipping over all distances
ii. Highways - regularly used for short distance and generally small
quantities
iii. Water - cheaper, but may be slow and irregular
iv. Pipeline - for gases and liquids, particularly for petroleum
products
v. Air - for business transportation of personnel
7. Waste disposal:
a. Regulations laws
b. Stream carry-off possibilities
c. Air-pollution possibilities
8. Labour:
1. Availability of skills
2. Labour relations - history and stability in area
3. Stability of labour rates
9. Regulatory laws:
a. Building codes
b. Zoning ordinances
c. Highway restrictions
d. Waste-disposal codes
10. Taxes:
a. State and local taxes
1. Income
2. Unemployment insurance
3. Franchise
4. Use
5. Property
1. DEPRECIATION:
This represents reduction in the utility and value of a capital asset because of
wear and tear, lapse of time, obsolescence etc. The use of an asset helps in the
generation of revenue for the business. A part of the cost of the asset, estimated to be
equal to the reduction in the utility and economic life of the asset, because of its use,
is charged off by way of depreciation charge against such revenue to arrive at the true
profits.
2. FIXED ASSETS:
Represent those assets which main permanently (till their useful lives) with the
business and are not meant for resale. These assets are acquired for use in the
operation of business and help in the generation of revenue for the business. These
include land and building, plant and machinery etc.
3. WORKING CAPITAL:
This represents the total expenses on Raw materials, utilities & overheads, and
salaries & wages, for a specified period of time.
4. BREAK-EVEN POINT:
This represents the level of output and sales at which the firm is able to recover
all its expenses-both fixed and variable. In other words it indicates the level of output
and sales at which the firm is neither making profit nor incurring any loss. Level of
output more than the Break - Even level generates profit for the firm.
6. MARGIN MONEY:
This represents that part of the cost of project, which the promoter has to meet
from his own resources. This is the contribution, which the promoter must make to
the equity of the project for becoming eligible for assistance from financial
institutions/Banks.
7. TERM LOANS:
Represent Loans, which are repayable over a long period of time. These loans
are meant for meeting capital expenditure of the project.
8. TOTAL LOAD:
It is the ratio of the maximum power consumed in kWh in a particular period of
time the number of operating hours of the unit in the particular period.
It is the ratio of manpower utilised per unit area of land required for operating
the unit.
Land Area
Land Area/Man Power Ratio =
