8.1 Engine Wiring Harness


8.1.1 Removal of the Engine Wiring Harness
1. Shut off the engine, apply the parking brake, chock the wheels, and perform any other applicable safety
steps.

CAUTION
ELECTRICAL SHOCK
To avoid injury from electrical shock, use care when connecting battery cables. The magnetic switch
studs are at battery voltage.
2. Disconnect batteries.
3. Open the hood.

WARNING
FIRE HAZARD
Do not power wash or steam clean the engine bay in the area of vehicle electrical
components, unless specified by vehicle manuals or service literature. Power
washing/steam cleaning can permanently damage these components, which could result
in fire, personal injury, or property damage.

4. Steam clean the engine.


Note : During removal, note the engine wiring harness routing and attachment points so as to reference during
installation.
5. Disconnect the following electrical connectors on the front of the engine:
• Engine Coolant Outlet Temperature Sensor
• Engine Brake Solenoid (if applicable)

6. Remove engine wiring harness mounting clips from the front of the engine.
7. Remove the air compressor resonator.
8. Disconnect the following electrical connectors on the left side of the engine:
• Intake Manifold Air Temperature Sensor
• Exhaust Gas Recirculation (EGR) Valve Actuator
• Intake Pressure / Temperature Sensor
• Fuel Rail Pressure Sensor
• Low Pressure Fuel Sensor
• Supply Fuel Temperature Sensor

9. Remove all engine wiring harness mounting clips from the left side the engine (see above graphic).
10. Remove the Motor Control Module (MCM) 120-pin electrical connector bolt and disconnect the 120-pin
connector.
11. Disconnect the following electrical connectors on the rear of the engine:
• Camshaft Phaser

12. Remove all engine wiring harness mounting clips from the rear of the engine.
13. Remove the four engine wiring harness mounting bolts from the bottom of the engine.
14. Remove the Air Cleaner Assembly. Refer to OEM procedures.
15. Remove the turbocharger inlet elbow to create access and then disconnect the engine oil temperature
sensor electrical connector. Refer to section "Removal of the Turbo Inlet Elbow."
16. Disconnect the following electrical connectors on the right side of the engine:
• Oxygen Sensor
• Turbocharger Wastegate Actuator
• Engine Oil Temperature Sensor

17. Remove all engine wiring harness mounting clips from the right side of the engine
18. Remove the entire engine wiring harness from the engine. The harness will need to be directed up from the
bottom left side of the engine and then pulled out from the top between the MCM and the frame rail.

8.1.2 Installation of the Engine Wiring Harness


1. Install the entire engine wiring harness onto the engine. The harness will need to be directed down from the
top left side of the engine and then pulled down between the Motor Control Module (MCM) and the frame
rail.
2. Install the four engine wiring harness mounting bolts onto the bottom of the engine. Torque to 25 N·m (18
lb·ft).
3. Install the engine wiring harness mounting clips onto the right side of the engine.

4. Connect the following electrical connectors on the right side of the engine:
• Oxygen Sensor
• Turbocharger Wastegate Actuator
• Engine Oil Temperature Sensor
• Engine Oil Pressure Switch
5. Install the turbocharger inlet elbow. Refer to "Installation of the turbo inlet elbow."
6. Install the Air Cleaner Assembly. Refer to OEM procedures.
7. Install the engine wiring harness mounting clips onto the left side of the engine.

11. Connect the following electrical connectors on the rear of the engine:

13. Connect the following electrical connectors on the front of the engine:
• Engine Coolant Outlet Temperature Sensor
• Engine Brake Solenoid (if applicable)
14. Install the air compressor resonator. Torque the mounting bolts to 25 N·m (18 lb·ft).
15. Close the hood.

8.2 Engine Sensors


8.2.1 DD5 Engine Sensors
8.2.2 Description and Operation of the Camshaft Position Sensor
The Camshaft Position (CMP) sensor is mounted on the inside of the camshaft housing near cylinder number
four.

The CMP sensor is an active Hall sensor that consists of a permanent magnet and an electronic analysis system.
Hall sensors create a signal that is the same strength at all engine speeds. The magnet in the sensor generates a
magnetic field. When a groove in the rotating exhaust camshaft tone wheel nears the sensor, a fluctuation occurs
in the magnetic field. This fluctuation is converted by the CMP electronics into a square-wave signal that is sent to
the Motor Control Module (MCM). The MCM uses this signal to determine engine speed, crankshaft position, and
therefore, the compression cycle of cylinder number one. If the CMP sensor fails, the engine reverts to limp-home
mode.

8.2.3 Removal of the Camshaft Position Sensor

4. Remove the rocker cover. Refer to section "Removal of the Rocker Cover".
5. Disconnect the Camshaft Position (CMP) sensor electrical connector (3).

6. Remove the mounting bolt (1) and the CMP sensor (2) from the rear exhaust rocker shaft cap.

8.2.4 Installation of the Camshaft Position Sensor


1. Lubricate the Camshaft Position (CMP) Sensor O-ring.
2. Install the CMP sensor (2) into the rear exhaust rocker shaft cap using the mounting bolt (1). Torque to 10
N·m (7 lb·ft).

3. Connect the CMP sensor electrical connector.


4. Install the rocker cover. Refer to section "Installation of the Rocker Cover".
5. Close the hood.

6. Connect the batteries.

8.2.5 Description and Operation of the Crankshaft Position Sensor


The Crankshaft Position (CKP) sensor (2) is mounted on the left side of the flywheel housing. The CKP sensor
sends a signal to the Motor Control Module (MCM) to determine rotational speed and crankshaft position.

8.2.6 Removal of the Crankshaft Position Sensor

4. Disconnect the Crankshaft Position (CKP) sensor electrical connector (3).

5. Remove the mounting bolt (1) and the CKP sensor (2) from flywheel housing.

8.2.7 Installation of the Crankshaft Position Sensor


1. Lubricate the Crankshaft Position (CKP) sensor O-ring.
2. Install the CKP sensor (2) into the flywheel housing using the mounting bolt (1). Torque to 10 N·m (7 lb·ft).

3. Connect the CKP position sensor electrical connector (3).


4. Close the hood.

8.2.8 Description and Operation of the Engine Coolant Outlet


Temperature Sensor
The engine coolant outlet temperature sensor is located in the front of the coolant manifold. The Motor Control
Module (MCM) receives a signal from the engine coolant outlet temperature sensor and analyzes coolant
temperature for functions such as engine protection, fan control, and engine fueling.

2. Disconnect batteries.

4. Drain the coolant system. Refer to section "Cooling System Drain Procedure".
5. Disconnect the engine coolant outlet temperature sensor electrical connector (1) by pushing the gray tab to
unlock and remove from the sensor.

6. Remove the engine coolant outlet temperature sensor (2) from the coolant manifold.

8.2.10 Installation of Engine Coolant Outlet Temperature Sensor


1. Install the engine coolant outlet temperature sensor (2) into the coolant manifold. Torque sensor to 35 N·m
(26 lb·ft).

2. Connect the engine coolant outlet temperature sensor electrical connector (1) and push the gray tab
forward to lock the connector onto the sensor.

3. Connect the batteries.
4. Fill the cooling system. Refer to section "Cooling System Fill Procedure".
5. Close the hood.

8.2.11 Description and Operation of the Engine Oil Pressure Switch


The engine oil pressure switch has a built in resistor network. When high pressure is applied, the switch
resistance is about 2000 ohms. When low pressure is applied, the resistance is about 1286 ohms. This results in
a 2 volt signal to the Motor Control Module (MCM) when the pressure is above 7.3 psi and a 1.5 volt signal when
the pressure is below 7.3 psi.

8.2.12 Removal of the Engine Oil Pressure Switch

4. Disconnect the oil pressure switch electrical connector (1) by pushing the gray tab to unlock and remove
from the sensor.

NOTICE
When required, discard fluids in accordance with Environmental Protection Agency (EPA)
regulations.

NOTICE
The engine oil can be reused if it is not contaminated and has been properly maintained.

5. Remove the oil pressure switch (2) from the oil coolant module and allow the oil to drain from the oil
pressure switch port.

8.2.13 Installation of the Engine Oil Pressure Switch


1. Install the oil pressure switch (2) into the oil coolant module. Torque sensor to 42 N·m (31 lb·ft).

2. Connect the oil pressure switch electrical connector (1) and push the gray tab forward to lock the connector
onto the sensor.

NOTICE
The engine oil can be reused if it is not contaminated and has been properly maintained.

3. Refill the engine with lubricating oil. Refer to section "Engine Oil Capacities"
4. Close the hood.

8.2.14 Description and Operation of the Engine Oil Temperature


Sensor
The oil temperature sensor is mounted on the rear of the oil/coolant module. The Motor Control Module (MCM)
determines the oil temperature from a signal received from the oil temperature sensor.

remove electrical connector from sensor.

7. Remove the engine oil temperature sensor (2) from the oil coolant module.

8.2.16 Installation of the Engine Oil Temperature Sensor


1. Install the engine oil temperature sensor (2) into the oil coolant module. Torque sensor to 35 N·m (26 lb·ft).

2. Connect the engine oil temperature Sensor electrical connector (1) and push the gray tab forward to lock
the connector onto the sensor.
3. Install the turbo inlet elbow. Refer to section "Installation of the Turbo Inlet Elbow".
4. Install the air cleaner assembly. Refer to OEM procedures.
5. Close the hood.

8.2.17 Description and Operation of the Fuel Rail Pressure Sensor


The fuel rail pressure sensor uses a sensor element and a hybrid element. As pressure increases, the sensor
membrane will distort. There are four pressure-dependent resistances (strain-measuring resistors) on the sensor
membrane. Its bridge circuit is supplied with voltage by an electronic analysis system which also serves for signal
amplification and signal correction. The electronic analysis system itself is supplied a 5 V DC voltage by the Motor
Control Module (MCM). The resistors in the sensor membrane are arranged in a way that when deforming the
sensor membrane, two resistors will contract and two resistors will expand. Contracting and expanding changes
the electrical resistance and in turn has effects upon the measurement voltage, which is being applied to the
electronic analysis system. The electronic analysis system amplifies the measurement voltage, compensating for
possible temperature fluctuations or balancing out possible manufacturing tolerances and passes the cleaned
measurement voltage to MCM.

5. Remove the fuel rail pressure sensor (2) from the fuel rail.

8.2.19 Installation of the Fuel Rail Pressure Sensor


1. Install the fuel rail pressure sensor (2) in to the fuel rail. Torque to 90 N·m (66 lb·ft).

3. Close the hood.

8.2.20 Description and Operation of the Intake Manifold Air


Temperature Sensor
The Motor Control Module (MCM) uses the signal from the intake manifold air temperature sensor to monitor air
temperature in the intake manifold.

a socket.
5. Disconnect the intake manifold air temperature sensor electrical connector (1).

6. Remove the intake manifold air temperature sensor (2) from the intake manifold.

8.2.22 Installation of the Intake Manifold Air Temperature Sensor

The intake manifold air temperature sensor is a delicate component and should be
handled with extreme care so it is not damaged.

1. Install the Intake Manifold Air Temperature sensor (2) into the intake manifold. Torque sensor to 25 N·m (18
lb·ft).

2. Connect intake manifold air temperature sensor electrical connector (1).


3. Connect the fuel rail pressure sensor electrical connector.
4. Close the hood.

8.2.23 Description and Operation of the Intake Pressure/Temperature


Sensor
The intake pressure/temperature sensor is mounted to the cold boost pipe on the left side of the engine. The
Motor Control Module (MCM) determines the air pressure and air temperature of the air entering the engine from
a signal received from the intake pressure/temperature sensor.

8.2.26 Description and Operation of the Low Pressure Fuel Sensor


The low pressure fuel sensor is located on the front of the fuel filter module. The low pressure fuel sensor is a
three-wire sensor. The Motor Control Module (MCM) supplies a five-volt reference signal which the low pressure
fuel sensor uses to produce an analog voltage that indicates pressure.

8.2.29 Description and Operation of the Oxygen Sensor


The oxygen sensor is mounted in the turbo outlet and is used to estimate and control EGR flow based on the
oxygen level in the exhaust and engine operating conditions. The sensor waits for the "dew point" to be met
before it will heat up and start outputting a signal. Usually takes between 1 to 2 minutes depending on the ambient
temperature. In colder temperatures it may take 4 to 5 minutes. Once the sensor is on, it starts monitoring for
failures. It is important to note the sensor is used only in a portion of the engine map. The enabling criteria are
calibration-dependent. Broadly speaking, the sensor is used between 1150 to 2500 rpm above 35 mg/stroke
fueling.

The supply fuel temperature sensor (1) is located on the left side of the engine on the fuel filter module. The Motor
Control Module (MCM) detects the current temperature of the fuel via the supply fuel temperature sensor. There is
a Negative Temperature Coefficient (NTC) resistor inside the supply fuel temperature sensor. This means that the
electrical resistance decreases as the temperature increases. The supply fuel temperature sensor is a passive
sensor (i.e., it is not supplied with voltage).

7. Release the latch on the harness connector and remove the 21-pin (2) electrical connector from the MCM
(1).
8. Release the latch on the harness connector and remove the 120-pin (4) electrical connector from the MCM.
9. Disconnect the 10-pin chassis harness electrical connector.
10. Disconnect any 21-pin and 120-pin harness connections from the engine wiring harness bracket (1) on the
MCM.

11. Remove the engine wiring harness bracket (1) and mounting bolts (4).
12. Remove the three MCM mounting bolts (3) and remove the MCM (2).
13. Ensure all six isolators remain intact.

8.3.3 Inspection of the Motor Control Module (MCM)


1. Inspect the Motor Control Module (MCM) for damage and replace if required.
2. Inspect connectors for missing or damaged pins.
3. Inspect the isolators for damage and replace if required.

8.3.4 Installation of the Motor Control Module (MCM)

NOTICE
Ensure the MCM metal housing does not come in contact with the chassis.

Note : If installing a new MCM, after installation, program to proper settings using the DiagnosticLink®
programming station.
Note : Do not ground the MCM housing. This can result in false codes being logged.

1. Confirm that vehicle battery power is disconnected and the ignition is in the OFF position.
2. Ensure all six isolators are intact.
3. Install the MCM onto the fuel filter module using the three mounting bolts (3). Torque the MCM mounting
bolts to 15 N·m (11 lb·ft).

4. Install the engine wiring harness bracket (1) and mounting bolts (4). Torque mounting bolts to 15 N·m (11
lb·ft).
5. Connect any 21-pin and 120-pin harness connections to the engine wiring harness bracket (1) on the MCM.
6. Connect the 10-pin chassis harness electrical connector.
7. Connect the 21-pin (2) and 120-pin (4) engine harness electrical connectors to the MCM. Close and lock
the latch on the connectors.

8. Install the MCM 120-pin electrical connector retaining bolt (3). Torque to 15 N·m (11 lb·ft).
9. Connect the Supply Fuel Temperature Sensor (1) and Low Pressure Fuel Sensor (2) electrical connectors.

10. Install the air compressor resonator. Refer to section “Installation of the Air Compressor Resonator."
