Energy saving with highest performance and heighest product quality

LV CLASSIFIER assembled on Vertical Mill show the highest performance with


the lowest energy consumption with the highest production rate.

The product of Vertical Mill with LV CLASSIFIER shows the higher strength of
cement comparing with other type of separator because of the preferable product
size distribution.

Grinding system

Materials calibrated by weighing feeders are fed to vertical mill through chute. The
mixed material is fed to mill table center and distributed under each roller with
special guide plate.

Ground material on table is distributed outside of mill table and dried with hot gas
introduced from outside.
The ground material is carried to Classifier to separate grit material and fine material.

In order to reduce excess gas volume to carry material to Classifier, external


circulation system is applied.

Fine material, that is product, is transported to cyclone or bag filter to collect, while
coarse particle is return back to mill table. And coarse material which is fallen down
under mill table is transported to mill through external circulation system.

The foreign materials such as small steel plate are separated by magnetic separator
before introducing to mill table.

LV Classifier

The major features are;

1. By applying special construction stator, named LV Pocket, with funnel cone, the
possibility of mixing material from mill table and rejected coarse material is very
low. This makes possible to get “no fine in coarse” and “no coarse in fine”.

2. By applying funnel cone, it becomes possible to make best gas speed velocity
profile from mill table to inlet of Classifier. Gas speed becomes higher for each
level from mill table to Classifier inlet. Accordingly there is no possibility material
in mill has circulation in mill body. Lower pressure loss can be achieved.

3. Coarse material without mixing with fine is introduced to the center of mill table.
Vibration becomes very low having good material distribution on table and
smaller fine in material bed.

1.2. Concept of LV Classifier

Vertical Mill

LV Classifier is applied for vertical mill and ball mill and having many references
more than 700 sets supplied to all over the world.

LV Classifier produces higher production rate about 10-20% and less specific power
consumption about 1.5-5 kWh/t, compared with other Separators.

1. LV Pocket

Special construction of LV, the Pocket works as coarse material trap so that
coarse material carried by the gas from the mill is prevented from mixing with
the fines. Coarse material caught by the LV Pocket moves down by gravity
along the LV Pocket to the funnel cone without mixing with the fines. This
construction makes “no fine in coarse, no coarse in fine”. Since material on
mill table has smaller fine portion, vibration becomes smaller.

2. Funnel Cone

Funnel cone is not only to collect reject from LV Pocket and to feed material to
table but also to control gas speed distribution between Classifier casings and
funnel cone. This makes it possible to obtain preferable gas velocity between
casings and funnel cone and to eliminate material internal circulation.
Pressure loss becomes smaller by reducing internal circulation of material.

3. Funnel Chute

Reject from funnel cone feeds back to center of mill table through funnel
chute. The special funnel chute is designed to feed material on to mill table
smoothly with minimum height.

This also contributes to reduce mill vibration.

Ball Mill

LV Classifier and its unique separation concept. The principle of classification is


same for all the classifier but what makes LV classifier unique is its three phase
classification compared to single phase classification in modern classifier.

1st phase classification:

The first phase classification takes place right at the feeding point, the coarse and
grits fall down in the air stream and shall go back to mill for further grinding via reject
air slide. This separation saves a lot in term of pressure drop across the separator as
well as power consumption. The grits get separated from the fines before reaching
LV pockets and rotor (2nd and 3rd phase classification).

2nd phase classification:

The second phase classification takes place in LV pockets due to velocity change
and needs no energy to do that. This second phase classification removes a
significant amount of coarse material before reaching the rotor for final separation.
The 1st and 2nd phase classification reduces dust load going to the rotor and in

3rd phase of classification:

Third phase of classification takes place at rotor. As most of the coarse is already
separated in feeding point and LV pockets, the rotor has much less work to
accomplish and consequently the separation efficiency is the maximum possible in
present range of separator.

One of the main criteria for better separation efficiency is also the even distribution of
material throughout the static and rotor vanes, the LV classifier fulfills this
requirement. Material is fed to the bottom of the classifier and is evenly distributed by
the air stream. This ensures equal and even dust load at all the static and rotor
surface area.

Modification of TRADITIONAL Ball Mill Classifier

The classifier modification can be done by replacing low efficiency classifier with LV
high efficiency classifier.

Advantages

Higher production.
Lower specific power consumption.
Higher classifier efficiency.
Higher cement strength.
Better particle size distribution.
Preferable size distribution of product.

Disadvantages

Higher investment cost.


Longer payback period.
Longer shutdown time.
Risk in terms of quality and production.

As we know that a classifier is not a machine which grinds the material but basically
it separates the material coming from mill. If we assume that the mill grinding
efficiency is good then the classifier is low efficient when, we have a lot of fine
material going in reject which in fact should go as product.

This means our basic aim is to get out some more fines from the separator reject
and thereby improving the separation efficiency and mill grinding efficiency. This
leads to increase in production and reduction in specific power consumption.

To satisfy the basic aim LV Technology has developed the concept of “Differential
Particle Separation Concept” called the DPS concept which ensures the removal
of fines from reject and remove the inherent disadvantages of traditional system of
modification.

DPS Concept of separation

In DPS concept the existing separator remains the same, the reject from the existing
separator goes to small new LV classifier, the fines are collected in cyclone or bag
filter ( as desired by client) and the reject from this separator goes back to mill.
Apart from the advantages of traditional classifier modification this concept has some
extra advantages which are listed below,

Very low investment cost.


Almost No stoppage time required for modification.
Zero risk in terms of production and quality.
Extremely short payback period.
Very easy erection.

Conclusion

Besides our own design of the classifier for Vertical Roller Mills, L. V. Technology
today has the unique design of a ball mill classifier, a high efficiency cyclone with low
pressure drop, a new concept of calciner by pass design and Nox reduction
technology. These items allow the company to offer improvement to the complete
production line of a cement plant.

2.1 General Design Philosophy

Process control description

L.V. Classifier gives 3 phases Classification

1st phase classification takes place at feeding point.

The grits and coarse falls down and return to mill feed.

2nd phase classification takes place in L.V. pockets due to velocity change.

The material laden gas enters the pocket at higher velocity after which the
velocity gets reduce and create the 2 phase classification.

Both phase 1&2 classification is automatic and does not consume energy.

3rd phase classification takes place at rotor.

Due to automatic 1 & 2 phase classification we have less dust load at rotor.
This in turn gives.

 Better separation efficiency

The concept of the classifier is to improve the gas and material flow in mills
by:

• Unique design of guide vanes - LV pocket


• Unique design of rotor
• The design of the grit funnel

The concept is based on the idea:

 Allow more material to be directed to the classifier by optimising the gas


speed.

 Avoid fines returning to the mill and excessive material circulation in the
mill body by installation of the LV Pocket.
 Decreases the pressure loss in the separator. An effect of the reduction of
material circulation and 3 phase classification.

Funnel Cone

Funnel cone is not only to collect reject from LV Pocket and to feed material to table
but also to control gas speed distribution between Classifier casings and funnel
cone.

This makes possible to get preferable gas velocity between casings and funnel cone
and to eliminate material internal circulation. Pressure loss becomes smaller by
reducing internal circulation of material.

Funnel Chute

Reject from funnel cone feed back to center of mill table through funnel chute. The
special funnel chute is designed to feed material on to mill table smoothly with
minimum height.

The hot gas/fresh air with material enters the rotating cage through the guide vanes
at a velocity approximately the same as the tip speed of the rotor. After entering into
the separation zone the solid particles carried by the airflow will be influenced by
these three forces.

 The “Centrifugal Force” generated by the rotor trying to reject the material into
the pocket – shaped vanes;
 The “Drag Force” generated by the air flow of the fan trying to pull the material
into rotating cage;
 The “Gravity Force” trying to pull the material down to the mill table below the
classifier.

As the centrifugal forces have a greater influence on the bigger solid particles than
the drag forces, the finer solid particles will be dragged into the rotating cage,
whereas the coarse solid particles will be rejected into the pocket shaped guide
vanes where the gravity force pulls the coarse particles into the grit funnel and
rejects the material back to the mill.

By regulating the speed of the cage it is possible to get a very exact size of the
product. The special shape of LV-Pockets prevents the solids from spinning around
the rotating cage inside the guide vanes which makes the LV-Classifier ideal for
classification of air swept material, as it always allows new feed to the classifier
without conflicting with the material under classification.

LV Classifier

The requested function for separator is to separate the material from mill in to two:

1. Fine material with out coarse.


2. Reject material (coarse materail) with out fines.

If separtor can separate the material coming from mill in to two mentioned above,the
mill can grind only coarse material, which makes higher efficiency with out over
grinding of fine material.

Achieving this function separted materials should be treated separately with out
mixing after separation.

On the other hand it is also requested for mill to supply material in to separtor is:

1. to mix perfectly with material and air/gas, and


2. to feed materail in to separator every section uniformly as much as possible.

Gas velocity from louver ring is important and armour ring is to be designed to
achieve this function. After enetring in to the separting zone the solid particles
carried by the air/gas are influenced by three forces:

1. Centrifugal force which is generated by the rotor trying to reject the material in
to the reject cone.

material in to the rotor.

3. Gravity force : The gravity force is trying to bring the material back to the
grinding table before the classifier.

Effect of altitude (above seal level) in the classifier design

As a general rule we shall increase the volume (decrease the dust load) of fan 5%
for every full 500 m above sea level.

This means;

1 to 500 m 0%
501 to 1,000 m 5%
1,001 to 1,500 m 10%
1,501 to 2,000 m 15%
2,001 to 2,500 m 20%
Etc.

For cement mill we shall adjust for fineness.

For every full 100 Blaine more than 3,500 Blaine we shall increase the volume of
(decrease the dust load) the fan by 3%.

This means;

Up to 3,600 Blaine 0%
3,601 to 3,700 Blaine 3%
3,701 to 3,800 Blaine 6%
3,801 to 3,900 Blaine 9%
3,901 to 4,000 Blaine 12%
Etc.

Standard dust load for vertical cement mill is 450 gm/m3

Example:

4,300 Blaine at 2,100 m above sea level need to be corrected for both altitude and
blaine factors.

Flow correction for altitude: 20%

Flow correction for Blaine: 21%

So Gas flow will be increased by 1.20 times 1.21=1.452

This means the dust load of 310 gm/m3

LV Classifier operation Manual:

Operating principle

The fresh feed is fed to mill inlet and the ground material from the table shall be
conveyed to the separator entry by upward gas flow. The mixture of gas with
material passes through the static LV Pocket Assembly to the Rotor due to the
suction created by the Classifier Fan. The material then enters the rotor. A static
and a dynamic classification takes place in this area to separate the fines from the
feed material. The coarse is rejected through the grit funnel and conveyed to the
mill table for further grinding.

The fine product is carried by the exit air from the Classifier, is collected by bag-filter.

The final product from bag-filter together is conveyed through an air Slides and
Elevator to the Silos.

The LV Classifier is a cage wheel rotor surrounded by LV pockets that ,not only
guides material to the rotor,but also collects the grit that rejected by the rotor. The
gap between LV pockets is designed for the gas velocity through the gap to
correspond to the tip speed of rotor.This allows particles larger than the required
fineness to be rejected.The relative velocity between rotor and particle is reduced
and the result is low wear of the rotor blades. Painting of the blades is still intact at
several places after one year of opeartion.

When a prticle passes through the gap it is effected by two forces in the horizontal
plan.The drag force from the fan will pull a particle towards the rotor,while the
centrifugal force will reject a particle away from it. As the centrifugal force is stronger
than the drag force on larger particles the separation takes palce in the low velocity
zone in the pocket where the over zize particles are rejected into the pockets away
from new feed carried to the classifier.

The rejected material falls back to the grit funnel due to gravity. By keeping the
space between rotor blades relatively large,the fine particles can easily enter the
rotor and results in low pressure drop across rotor.

Fineness control

The Fineness/residue control can be achieved by two methods:

Classifier Rotor Speed:

The Classifier Rotor Speed can be varied to achieve the desired product fineness by
controlling the variable speed drive of the classifier. The product will be finer at
higher speeds and coarser at lower speeds.

Gas Volume Control:

The gas volume through a Classifier can be reduced or increased by closing or


opening the Classifier Fan Inlet Damper or by varying the speed of the Fan.

But gas control has only a small range to operate, whereas the Classifier Rotor
speed has a wider range of operation. Hence, the gas volume should be fixed
during commissioning and only the classifier speed shall be altered to get the
required fineness of the product.

The fineness should be determined from sample taken at the product entry before
the silos.

Process control actions

Process points to be observed to get the best performance from the calssifier.

 The Classifier System should have minimum air leakages from outside. To
attain this, ensure that all flange joints are tight with required packing and
fasteners.
 The Classifier speed should be set at one point and samples should be taken
during 8 hours of operation to stabilize the feed and classifier speed to
optimum levels.
 It should be noted that the separator efficiency largely depends on the inlet
feed size.

Trial run of classifier

Classifier trail to be run without material and without air flow.

During running check that:

 All transportation fittings have been removed.


 All tools and materials used for erection have been removed from inside
classifier ducting.
 Lubrication of upper and lower bearings has been done
 Cleaning of classifier for steel nips, welding etc., with pressurised air.
 Check that all auxiliary equipment’s are operating normally.

Classifier test:

To be done with manual door open for visual inspection, eye protection needs to be
ensured.

Start the classifier at 20% of maximum speed.

Listen and visually look at the rotation of the rotor for,

Contact between rotor and stator

Visualize the rotation and clearance from rotor to inner sealing ring

Vibration at the housing

In case of too high vibrations,

Check assembly of couplings between motor, gearbox and shaft

Check cantering of motor-gearbox and gearbox – shaft.

Increase the speed by 10% at intervals of approximately 5 minutes until maximum


RPM.

Operate at maximum RPM for 2 hours.

Note the kW/ Amps of the classifier drive at maximum RPM for future reference
record. Close all inspection doors.

Optimization of grinding system

Once stable operation conditions have been obtained it is possible to optimize the
mill system, by reducing the airflow and lower the rotor speed at the same time.

Simultaneously the air flow is reduced by 2%; the classifier speed is reduced by
1RPM. Actual relation between airflow changes and rotor speed has to be
determined at site only.

When stable conditions have been obtained at the desired product Blaine /residue,
this procedure is repeated until it is not possible to reduce the air flow any longer
without getting unstable conditions.

2.2 Procedure for preparing LV Classifier

Normally the grinding mill circuit equipment data is to be collected by using the LVT
questionnaire in order to know the equipment designed condition and existing
operating condition. The unfilled questionnaire should be send to the client for filling
up and after that to be returned back to the office.

After receipt of questionnaire the operating data to be reviewed and accordingly the
heat balance is to be prepared by using LVT standard program. From the heat
balance the drying gas is to be used from pre heater ID Fan out let gas in case of
vertical raw mill and vertical coal mill. From the heat balance the vertical mill outlet
gas flow is obtained in m3/h.

Based on the guaranteed production after LVT Classifier modification, the mill
ventilation fan capacity need to be reviewed in terms of required volume flow (m3/h)
and inlet pressure (mbar).

If the fan designed flow is not sufficient, then it is to be considered to retrofit the fan
impellor or replace the impellor with new one to achieve the required higher volume
through classifier.

3. Heat and gas flow balance

3.1 Standard calculation and design

LVT standard heat balance program sheet is to be used as shown in the below
picture. For vertical raw mill the hot gas source is to be used from the out let of ID
Fan. The heat balance program sheet to be used by filling up with all input data from
the questionnaire received from the plant.

The hot gas input is to be adjusted to get the mill outlet temperature in between 85 -
90 degree C which ensures the product moisture 0.5% at mill outlet. This hot gas
flow will ensure the drying of raw materials feed moisture and the mill outlet gas flow
in m3/h is to be used for designing the classifier.

The dust load at mill outlet for vertical raw mill should be maintained at 600 gm/m3.

During the calculation of heat balance if the dust load is higher than 600 gm/m3, then
the recirculation gas to be used to mix with hot gas before the mill inlet.

4.2 How to calculate the gas flow

The gas flow from pre heater ID Fan is to be used for drying the feed materials
moisture until it reaches the product moisture of 0.5% in case of vertical raw mill as
shown below table.

The pre heater hot gas flow is to be adjusted to keep the mill outlet temperature at
85 degree C and as well recirculation gas flow to be adjusted to keep the mill outlet
dust concentration at 600 gm/m3.

By achieving the mill outlet Tempe and dust load figures as per LVT standard, the
mill out let gas flow from heat balance should be considered to use as design gas
flow for designing the LVT classifier.

At the same time the recirculation gas flow need to be adjusted to maintain the dust
load limit and mill outlet temp as well.

The dust load for vertical cement is 450 gm/m3 at 3,600 Blaine, the dust load shall be
calculated at various Blaine values as per below procedure,

Effect of altitude (above sea level) in the classifier design:

As a general rule we shall increase the volume (decrease the dust load) of fan 5%
for every full 500 m above sea level.

This means

1 to 500 m 0%
501 to 1,000 m 5%
1,001 to 1,500 m 10%
1,501 to 2,000 m 15%
2,001 to 2,500 m 20%
Etc.

For cement mill we shall adjust for fineness

For every full 100 Blaine more than 3600 Blaine we shall increase the volume of
(decrease the dust load) the fan by 3%.

This means

Up to 3,600 Blaine 0%
3,601 to 3,700 Blaine 3%
3,701 to 3,800 Blaine 6%
3,801 to 3,900 Blaine 9%
3,901 to 4,000 Blaine 12%
Etc.

Standard dust load for vertical cement mill is 450 gm/m3

Example:

4,300 Blaine at 2,100 m above sea level need to be corrected for both altitude and
Blaine factors.

Flow correction for altitude: 20%

Flow correction for Blaine: 21%

So Gas flow will be increased by 1.20 times 1.21=1.452

This means the dust load of 310 gm/m3

5.2 How to determine dust load of outlet classifier

Cement plant has standard dust load for outlet classifier. It mentioned in the table 5.1
and the general rule we shall increase volume (decrease dust load) of fan 5% for
every full 500 m above sea level

5.4 How to determine diameter and height of classifier rotor

We can calculate the determine diameter and height of classifier rotor from flow rate
and velocity through rotor (Vr) of each material.

Example: Classifier for Raw vertical mill with air flow 250,000 m3/h

Vr = 4.5 ; see the details in table 5.1

Air flow = 250,000 m3/h = 69.44 m3/s

Diameter of Rotor = = 3.13 m. ; Use 3.0 or 3.2 m.
