53 / Presentations-DVD / I/O Systems / February 2015

Applicative System Redundancy
Redundancy
For what reason?

Avoiding “Single Point of Failures” in a system

55
What is Redundancy?

 Realization:
Components with the same functionality are built up multiple
(parallel).
The additional components normally aren't needed.

 Characteristic:
A breakdown of a multiple build up component doesn't lead to a
breakdown of the overall system.

The basic principle of a redundant system is the automatic switch

over of the communication channels to intact routes, in case of
incident occurs.

62
What means “applicative“?

The customer has to program and configure his redundant solution!

We are “just” providing firmware and software functions to do so!

63
Who takes the responsibility?
Type approvals refer to components (PLCs, switches, IO modules,…):
PxC Business Unit

System approvals refer to the complete system (including application

program): System Integrator

Excerpt from DNV:

The Hardware which is used shall be
delivered with a product certificate.
For each such delivery the certification test is
to be performed at the manufacturer of the
application system before the system is
shipped to the yard.
All changes in software are to be recorded as
long as the system is in use on board.

68
Controller Redundancy
Firmware function “PRL“

Phoenix Redundancy Layer (PRL):

 Both Profinet IO-controllers are
connected to all Profinet IO-devices
Primary Backup at the same time.
PLC PLC
The IO-device send the input signals
to both IO-Controllers. In this way
both Controllers have the identical
process data of the sensors.
 Only one IO-Controller sends “valid”
PRL PRL PRL output data to the IO-Device.

69
Controller Redundancy
Firmware function “PRL“
Each physical module (Slot) is duplicated
IO-Controller IO-Controller into two logical modules (Subslot).
 The primary IO-Controller always
communicates with the primary subslots, and
the Backup IO-Controller always with the
backup subslots.

Slot 0/1 Slot 2 Slot 3

The physical inputs are copied into both
Subslot Subsl ot Subslot Subslot
logical subslots.
Pri mary Backup Primary Backup

Both IO-Controllers are sending their outputs

Priority Rules to the IO-Device. Only the active Controller
(Master) sets the state of the outputs to
“Good”. These valid output data are copied
physical physical to the physical output modules.

70
Controller Redundancy
Software function

Function block for Controller Redundancy:

By the means of function blocks, the
Controller Redundancy
PLCs negotiate among themselves who
controls the process, i.e. who has the
role of the Master or Slave respectively.
Primary Backup This communication is done via an
PLC PLC UDP/IP based protocol.
 Typical system switchover time: 700ms

71
Controller Redundancy
Current-State-Signals Evaluation
The function block compares cyclically the Current-
State-Signals of the Partner-PLC (xPartnerSignal..) with
the own Current-State-Signals (xSignal..). The values of
the signals are compared in ascended order beginning
with 0. If a difference of the values at a determined bit-
number x is perceived, the values of the Current-State-
Signals with higher bit-numbers (>x) are not compared
anymore. Therefore the priority of a switch over
condition depends on the bit-number used for this
Current-State-Signal.
Switching over the state of a PLC from Slave to Master
is carried out, if the value of an own Current-State-
Signal is TRUE and the value of the corresponding
Current-State-Signal from the other PLC is FALSE.
Switching over the state of a PLC from Master to Slave
is carried out, if the value of an own Current-State-
Signal is FALSE and the value of the corresponding
Current-State-Signal from the other PLC is TRUE.
72
Controller Redundancy
Current-State-Signals Transmission

If the value of the Current-State-Signal to be transmitted is TRUE (OK),

Controller A (source of the signal) negates an input-bit from Controller B
(destination of the signal) to an output-bit to Controller B. In turn the Controller
B copies this input-bit to an output-bit back to Controller A.
Controller B (destination of the signal) checks if the Current-State-Signal
changes its value within an adjustable period. If there is a change of the value
within this period (from TRUE to FALSE or from FALSE to TRUE), this
Current-State-Signal is interpreted as a logical 1 (TRUE). If there is no
change of the value within this period, this Current-State-Signal is interpreted
as a logical 0 (FALSE).

For this Gas Detection System Dräger Safety used our Axioline System. Therefore the compact
“Applicative System Redundancy“ concept based on AXC1050 was developed.
