Zusammenfassung: Hhere Efzienz,
Energieeinsparungen und Einfachheit
sind nach wie vor die bestimmenden
Trends bei den Mahlverfahren fr die
Zementindustrie. Bei Neuauftrgen sind
Vertikalmhlen auf ber 60 % Anteil ge-
wachsen und Kugelmhlen auf weniger
als 30 % gefallen. Etwas berraschend
dabei ist, dass nicht weniger unterschied-
liche Mahlverfahren eingesetzt werden,
sondern die Variationen bei den Mahlver-
fahren und Mhlentypen haben eher zu-
genommen. Die Durchsatzleistungen der
Mhlen sind gestiegen, was aber auch teil-
weise an die Grenzen, z. B. bei Getrieben,
stt. Separate Mahlwerke kommen in der
Zementindustrie derzeit auf zweistellige
jhrliche Wachstumsraten. Auch die Zahl
der Mhlenanbieter hat sich erhht und
der Wettbewerbsdruck hat zugenommen.

de matriel neuf, le taux des broyeurs verti-
caux est pass plus de 60 % alors que celui
des broyeurs boulets est descendu moins
de 30 %. Ce qui surprend un peu, cest que
le nombre de procds difrents na pas
baiss, mais que le nombre de variantes de
procds de broyage et types de broyeurs a
plutt augment. Les broyeurs prsentent
des capacits plus leves, atteignant tou-
tefois leurs limites pour les rducteurs par
exemple. Les units de broyage spares
connaissent actuellement dans lindustrie
du ciment des taux de croissance annuels
deux chifres. Le nombre de fournisseurs
de broyeurs a galement augment se tra-
duisant par un accroissement de la pression
concurrentielle.
Resumen: Los factores fundamentales en
los procesos de molienda en la industria
del cemento siguen siendo una ms alta
efciencia, el ahorro en el consumo de
energa y la simplicidad de los sistemas.
En el caso de nuevos proyectos, la cuota
de los molinos verticales ha superado el
60 %, mientras que la de los molinos de
bolas ha cado por debajo del 30 %. Es en
cierta manera sorprendente que el nmero
de procesos de molienda diferentes y los
tipos de molinos hayan incrementado. La
capacidad de los molinos empleados ha au-
mentado, lo que ha llevado a la maquinaria,
por ejemplo a los reductores, al lmite. Las
instalaciones de molienda separadas en la
industria del cemento estn alcanzando en
la actualidad tasas de crecimiento anual de
dos dgitos. El nmero de suministradores
de molinos ha crecido y la presin de la
competencia se ha intensifcado.
Cement grinding plant
Summary: The main trends concerning grinding processes in the cement industry are still higher efciency, reduction of the power
consumption and system simplicity. In the case of new orders, vertical mills have increased their share to over 60 % and ball mills have
fallen to less than 30 %. It is somewhat surprising that the number of diferent grinding processes and mill types used by the industry
have increased rather than decreased. The throughput capacities of the employed mills have risen, but in some cases this has brought
machines, e.g. gear units, to the limit of their capabilities. In the cement industry, the use of separate grinding plants is currently show-
ing a two-digit annual growth rate. The number of mill vendors has also increased and the competitive pressure has intensifed.

1 Introduction
Worldwide, there are around 600 separate grinding plants in the
cement industry. These receive their feed materials, such as clin-
ker, slag, fy ash and other pozzolanas and intergrinding materi-
als from various sources and are not preceded by an integrated
clinker production line. This principle, known as the split
grinding or hub and spoke process, is a practical method
in cases where the raw materials for clinker manufacturing are
only available locally, and particularly not at the locations where
the cement is consumed. For this reason, the market for split
plants has grown especially strongly in China, India, Vietnam,
Brazil and Turkey. However, numerous split plants also exist in
countries like Italy, Germany, France, Spain, South Korea, South
Africa and Australia. One reason for this is that existing inte-
grated plants often remain in operation only as grinding plants
after clinker production has been discontinued, and the reason
is that grinding plants enable newcomers to quickly establish
themselves on a market.
The two foremost cement manufacturers, Lafarge and Holcim,
increased the number of their grinding plants by 11 and 16 re-
spectively in the period 2005 to 2008. Taken together, this makes
up 16 % of all new grinding plants installed during this period.
The variety of employed grinding processes already mentioned
can already be seen in the case of the separate grinding plants
(Fig. 1). Today, approx. 70 % of the installed mills are ball mills.
This statistic includes the fgures for China. In the case of new
plants, the number of ball mills is even lower, at less than 50 %,
and energy-efcient grinding processes are preferred. This trend
is even clearer in integrated cement plants, where the world-
wide percentage of new ball mills for raw material and coal
grinding is now only approx. 10 % (excluding China) or 15 %
(including China). The fgures for clinker grinding are again
comparable with those for separate grinding plants.
2 Overview of grinding processes and applications
The cement industry makes use of four mill types: the ball mill,
the vertical mill, the roller press (also known as high-pressure
grinding roll) and the horizontal mill. A report on the devel-
opment over time towards those mill types, which was large-
ly determined by eforts to achieve higher energy efciency,
was already presented in [1]. However, it also has to be taken
into consideration that the diferent mill feed raw material,
coal, clinker and slag have diferent grindabilities, feed particle

Weltweit existieren in der Zementindustrie bereits etwa
600 separate Mahlanlagen, die ihre Mahlgter wie Klinker,
Schlacke, Flugasche und andere Puzzolane und Zumahlstofe
von unterschiedlichen Quellen beziehen und denen keine in-
tegrierte Klinkererzeugung vorgeschaltet ist. Dieses als Split
Grinding oder Hub and Spoke-Verfahren bezeichnete
Prinzip ist immer dann sinnvoll, wenn die Rohmaterialien fr
die Klinkerherstellung nur lokal und insbesondere nicht dort
verfgbar sind, wo der Zement verbraucht wird. So ist der
Markt fr Split-Anlagen insbesondere in China, Indien, Viet-
nam, Brasilien und der Trkei krftig gewachsen. Aber auch in
Lndern wie Italien, Deutschland, Frankreich, Spanien, Sd-
korea, Sdafrika und Australien gibt es zahlreiche derartige
Anlagen. Zum einen werden oftmals existierende integrierte
Werke nach Einstellung der Klinkererzeugung als Mahlwerk
weiterbetrieben, zum anderen ist mit Mahlwerken ein schneller
Markteintritt fr Newcomer mglich.
Betrachtet man einmal die beiden fhrenden Zementhersteller
Lafarge und Holcim, so erkennt man, dass die Unternehmen
die Zahl ihrer Mahlwerke von 2005 auf 2008 um 11 bzw. 16
erhht haben. Dies macht 16 % aller in dem Zeitraum neu ein-
gerichteten Mahlwerke aus. Bei den separaten Mahlwerken
(Bild 1) zeigt sich bereits die gesamte Bandbreite der eingesetz-
ten Mahlverfahren. Betrachtet man die Mhlenpopulation, so
sind etwa noch 70 % der vorhandenen Mhlen Kugelmhlen.
Dabei sind die Zahlen fr China enthalten. Bei den Neuanla-
gen sind Kugelmhlen auf unter 50 % gefallen und es kommen
verstrkt energieefziente Mahlverfahren zum Einsatz. Bei in-
tegrierten Zementwerken ist dieser Trend noch deutlicher. Der
Anteil neuer Kugelmhlen fr die Rohmaterial- und Kohle-
vermahlung liegt dort nur noch bei etwa 10 % weltweit (ohne
China) bzw. 15 % (mit China). Die Klinkervermahlung ist
wieder mit den Zahlen fr separate Mahlablagen vergleichbar.
2 bersicht der Mahlverfahren und Anwendungen
Mit Kugelmhlen, Vertikalmhlen, Rollenpressen und Hori-
zontalmhlen kommen in der Zementindustrie vier Mhlen-
typen zum Einsatz. ber die zeitliche Entwicklung, die weitest-
gehend von dem Bestreben zu einer hheren Energieefzienz
geprgt ist, wurde in [1] berichtet. Es ist aber ebenso zu be-

size ranges and moisture contents and also demand diferent
throughput rates, fneness data and other quality parameters.
Each of the mill types and the associated grinding process are
therefore more suitable for some applications and requirements
than for others, and there is no universal mill [2]. Instead, com-
bination processes have been devised, or else certain mill types
dominate individual applications.
Figure 2 presents an overview of new mill orders in the cement
industry worldwide from 2007 to 2008. These fgures do not
include local supplies by Chinese vendors, as no precise data
material is yet available for such cases. In the above two years,
which will go down in history as boom years for mill suppliers,
more than 660 mills were sold, 373 of them in 2007 and 289
in 2008 [3]. The above statistics take account of cancellations
due to the impending world economic crisis. Of the more than
660 mills, 61 % (410 machines) were vertical mills. In the case
of western vendors, 63 vertical mills were delivered to China
(82 % for raw material grinding), while Chinese vendors deliv-
ered 5 units to clients outside China. During the stated period,
an estimated 300 vertical mills were supplied by Chinese ven-
dors to clients within China.
Aside from the 410 vertical mills in the above statistic, 189 ball
mills (29 %) and 63 (10 %) other types of mill were sold. Of
these 63 other mill types, 59 were roller presses and only 4
were horizontal mills, so that the last type of mill only had a
total market share of less than 1 % in the period of time under
consideration. Figure 3 depicts the percentages of the diferent
applications. Clinker/cement grinding is the biggest market
segment with 42 %, followed by raw material grinding with
34 %. Taken together, coal and slag grinding make up less than
a quarter of all applications. All these fgures have to be seen
against the background of the order boom of the two years
and particular account must be taken of the fact that vertical
mills have the longest delivery times, other mills provide price
advantages or have their own particular advantages and that
therefore a decision in favour of vertical mills was made more
difcult in specifc cases [4].
2.1 Raw material grinding
Raw material grinding has the objective of producing a ho-
mogenous raw meal from a number of components that are
sometimes variable in themselves. The feed moisture contents

tige Qualittsparameter verlangen. Insofern sind die Mahlver-
fahren fr die unterschiedlichen Anforderungen mal mehr und
mal weniger geeignet und es gibt keine universelle Mhle [2].
Stattdessen existieren beispielsweise Kombiverfahren oder aber
bestimmte Mhlentypen dominieren einzelne Anwendungen.
Bild 2 zeigt eine bersicht der weltweiten Mhlenneube-
stellungen der Zementindustrie von 2007 bis 2008. Bei den
Zahlen sind lokale Lieferungen chinesischer Anbieter nicht
bercksichtigt, da hierber bisher kein genaues Datenmaterial
verliegt. In den beiden Jahren, die in die Geschichte als Boom-
jahre bei den Lieferenten eingehen werden, wurden insgesamt
ber 660 Mhlen verkauft, 373 entfelen auf 2007 und 289
auf 2008 [3]. Stornierungen aufgrund der sich abzeichnenden
Wirtschaftkrise sind in den Zahlen bercksichtigt. Von den
ber 660 Mhlen sind allein 61 % (410 Stck) Vertikalmhlen.
Davon entfallen von westlichen Anbietern 63 auf Lieferungen
nach China (82 % fr die Rohmaterialvermahlung) und von
chinesischen Anbietern 5 Lieferungen auf auerhalb China.
Geschtzte 300 Vertikalmhlen entfallen fr den Zeitraum auf
Lieferungen chinesischer Anbieter in China.
Neben den 410 Vertikalmhlen der Statistik wurden 189 Ku-
gelmhlen (29 %) und 63 (10 %) sonstige Mhlen verkauft.
Von den 63 sonstigen Mhlen entfallen 59 auf Rollenpressen
und nur 4 auf Horizontalmhlen, so dass letztere insgesamt auf
weniger als 1 % Marktanteil in dem Zeitraum kommen. Bild 3
verdeutlicht den Anteil der unterschiedlichen Anwendungen.
Das grte Marktsegment mit 42 % betrift die Klinker- bzw.
Zementvermahlung, gefolgt von der Rohmaterialvermahlung
mit 34 %. Die Kohle- und Schlackevermahlung kommen zu-
sammen auf weniger als ein Viertel aller Anwendungen. Smt-
liche Zahlen sind insbesondere vor dem Hintergrund des Be-
stellbooms der beiden Jahre zu sehen und dass insbesondere
bei Vertikalmhlen die lngsten Lieferzeiten existierten, andere
Mhlen durchaus Preisvorteile oder andere Vorteile besitzen
und damit die Entscheidung fr Vertikalmhlen in spezifschen
Fllen erschwert wurde [4].

are generally between 3 and 8 %, but sometimes also over 20 %
by weight. Fineness requirements are usually < 10 % to 15 %
residue on the 90 m screen (< 1 2 % residue on the 200 m
screen) with feed particle sizes of 100-200 mm. Figure 4 shows
that on this sector vertical mills were installed in 80 % of all new
grinding plants, after 84 % in the preceding period of time. The
advantage of vertical mills is their relatively low power con-
sumption and the simultaneous grinding, drying and separation
in the mill itself, together with a wide mass fow control range
of 30 100 %. This mill type achieves a specifc power require-
ment of below 10 kWh/t at a medium raw material hardness
and a medium product fneness of 12 % R 0.09 mm.
The increasing throughput rates of vertical mills kept pace with
the rise in kiln line capacities. For instance, a Loesche LM 69.6
with its grinding track diameter of almost 7 m, six grinding roll-
ers (Fig. 5) and a drive power of 6600 kW can achieve through-
put rates of up to 1200 tph for medium-hard cement raw ma-
terial. The example of a grinding plant at Grasims Tadripatri
works shows that the mill capacity decreases signifcantly if the
cement raw material is hard. At this plant, 16 000 tpd of raw
material is ground by two LM 69.6 mills for a clinker output
of 10 000 tpd [5]. Each mill runs at its warranted capacity of
420 tph. However, at a diferent plant in India the same size
of mill achieves a grinding capacity of 745 tph. All the lead-
ing manufacturers of vertical mills now build machines with
capacities exceeding 600 tph. Large vertical mills with several
independent grinding rollers allow grinding operation to be
maintained even if one roller or one pair of opposite rollers
fails [56], so that at least partial-load operation of the kiln line
is possible.
Bei der Rohmaterialvermahlung soll ein homogenes Rohmehl
aus vielen, teilweise in sich variablen Komponenten erzeugt
werden. Die Aufgabefeuchten liegen in der Regel zwischen
3 und 8 %, teilweise auch ber 20 Gew. %. Die Feinheitsan-
forderungen liegen meist bei < 10 % bis 15 % Rckstand
auf dem 90 m Sieb (< 1 2 % Rckstand auf dem 200 m
Sieb) mit Aufgabekorngren von 100 200 mm. Gem
Bild 4 machen Vertikalmhlen 80 % aller neuen Mahlverfahren
in dem Sektor aus nach 84 % im vorherigen Zeitraum. Der
Vorteil der Vertikalmhlen liegt im relativ niedrigen Ener-
gieverbrauch und der gleichzeitigen Vermahlung, Trocknung
und Sichtung in der Mhle mit dem weiten Regelbereich des
Massenstromes von 30 100 %. Als spezifscher Arbeitsbedarf
werden weniger als 10 kWh/t bei einer mittleren Hrte des
Rohmaterials und mittlerer Aufmahlung von 12 % R 0,09 mm
erzielt.
Die Durchstze von Vertikalmhlen konnten mit den wach-
senden Leistungen der Ofenlinien Schritt halten, wobei bei-
spielsweise von Loesche mit einer LM 69.6 mit einem Mahl-
bahndurchmesser von fast 7 m und 6 Mahlwalzen (Bild 5) bei
Antriebsleistungen von 6600 KW Durchstze bis zu 1200 t/h
fr mittelhartes Zementrohmaterial mglich sind. Dass bei
einem harten Zementrohmaterial deutliche Einbuen in der
Leistung erfolgen, zeigt eine Mahlanlage bei Grasim im Werk
Tadripatri. Fr eine Klinkerleistung von 10 000 t/d werden
dort 16 000 t/d Rohmaterial ber zwei LM 69.6 vermahlen
[5]. Jede Mhle liefert eine garantierte Leistung von 420 t/h. In
einem anderen Werk in Indien kommt dieselbe Mhlengre
auf eine Mahlleistung von 745 t/h. Von allen fhrenden Ver-
tikalmhlenherstellern sind inzwischen Mhlenleistungen von
ber 600 t/h ausgefhrt. Groe Vertikalmhlen mit mehreren
unabhngigen Mahlwalzen ermglichen die Aufrecherhaltung
des Mahlbetriebs, auch wenn eine Mahlwalze bzw. ein gegen-
berliegendes Walzenpaar ausfllt [56], so dass zumindest ein
Teillastbetrieb der Ofenlinie mglich ist.
In 1213 % der Flle wie z. B. bei der Vermahlung sehr trocke-

Ball mills are still used in 1213 % of all raw material grind-
ing applications, such as the grinding of dry or abrasive raw
materials.
However, the development potential of ball mills seems to be
exhausted, even though some new concepts are under investi-
gation, such as ball mills with a conical housing and mills with
variable L/D ratios [7]. Although roller presses have so far gen-
erally been used in combination processes with ball mills, they
have gained signifcance for the fnish grinding process in re-
cent years, partly due to new developments. Horizontal mills
have so far little been able establish themselves in raw material
grinding. The growing success of roller presses is primarily
due to improved separator concepts. KHD Humboldt Wedag
brought the V-Separator onto the market in 1994. This separa-
tor has meanwhile become an important module in grinding
systems and more than 135 units have been sold.
Such a system for raw material grinding (Fig. 6) consists of one
or two parallel roller presses, a downstream static V-Separator
and a preceding high-efciency separator. The two separators
are connected by a pneumatic conveyor. In the V-Separator, the
material is dried and the coarse fraction is removed. The coarse
material is then returned via a bucket elevator to the mill feed
system for regrinding together with the fresh feed material.
The fne material passes to the separator for fnished product
collection. Oversize material is also returned from there to the
roller press. Throughput rates of up to 1000 tph can be achieved
with this type of system. Particularly COMFLEX
compact
systems exceed expectations with regard to system simplicity
[8]. Polysius has implemented a similar concept, e.g. at TXI Oro
Grande, with the diference that both separators precede the
roller press [9].
2.2 Clinker/cement grinding
For cement grinding, normal mill capacities are between 100
and 200 tph. This means that even for medium-sized kiln lines
of e. g. 5000 tpd, several mills usually have to be used. Cement
grinding plants with capacities exceeding 300 tph have up to
now only been installed at a handful of factories. Mill capaci-
ties depend greatly on the grindability of the clinker and of
the intergrinding material, such as slag or limestone, as well as
on the required cement fneness. The mill output decreases in
line with increasing product fneness. The achieved mill capaci-
ties for diferent vertical mill sizes and cements are stated, for
ner oder abrasiver Rohmaterialien kommen fr die Rohmate-
rialvermahlung noch Kugelmhlen zum Einsatz.
Das Entwicklungspotenzial der Kugelmhlen scheint ausge-
schpft, auch wenn teilweise neue Konzepte wie beispielsweise
Kugelmhlen mit einem konischen Mahlgehuse und variab-
len L/D-Verhltnis untersucht werden [7]. Rollenpressen wur-
den bisher zumeist in der Kombivermahlung mit Kugelmhlen
eingesetzt, haben in den letzten Jahren aber auch durch neue
Entwicklungen als Fertigmahlverfahren an Bedeutung gewon-
nen. Horizontalmhlen haben sich bisher in der Rohmaterial-
vermahlung wenig etablieren knnen. Der wachsende Erfolg
der Rollenpressen ist in erster Linie auf verbesserte Sichterkon-
zepte zurckzufhren. KHD Humboldt Wedag hatte 1994 den
V-Separator auf den Markt gebracht, von dem inzwischen ber
135 Einheiten verkauft sind und der als wichtiger Baustein in
Mahlanlagen eingesetzt wird.
Ein solches System fr die Rohmaterialvermahlung (Bild 6)
besteht aus einer oder zwei parallelen Rollenpressen, einem
nachgeschalteten statischen V-Sichter und einen vorgeschalte-
ten Hochleistungssichter. Beide Sichter sind ber einen pneu-
matischen Transport miteinander verbunden. In dem V-Sichter
wird das Material getrocknet und das Grobgut vorabgeschie-
den. Das Grobgut wird ber ein Becherwerk zur erneuten Ver-
mahlung dem Aufgabegut mit dem Rohgut aufgegeben. Das
Feingut gelang in den Sichter zur Fertigguttrennung. berkorn
wird ebenfalls zu der Rollenpresse rckgefhrt. Mit derartigen
Systemen sind Durchstze bis 1000 t/h mglich. Insbesonde-
